For enterprises that process shaped PUR insulation pads, equipment thermal insulation components, HVAC insulation materials or custom industrial insulation parts, the advantage of a CNC oscillating knife foam cutting machine is that it performs digital processing directly from CAD drawings without the need for complex molds.
As an inquiry email from a Tunisian customer read: “Hello, I am looking for a set of equipment for cutting mixed-cell structure PUR elastic foam insulation material (maximum thickness: 25 mm).”
A CNC oscillating knife foam cutting machine can fully meet his needs. We developed the complete cutting solution for him as follows:
Cutting tool selection: Pneumatic oscillating knife (POT) (amplitude 8mm, working air pressure 0.7 MPa, impact frequency 7,500–8,500 strokes per minute).
Blade selection: Ultra-fine grain tungsten carbide blade, total length 50–55 mm, effective cutting edge length ≥35mm, thickness 0.63 mm, tip angle 30°, double-edged ground.
Material fixing system: 6-zone vacuum adsorption worktable, vacuum fan power 7.5 kW, negative pressure stably maintained at -28 kPa; for open-cell breathable batches, the surface is covered with a 30μm tough PE pressure-holding film.
Motion parameter benchmarks: Cutting feed rate(Vf)set to 60–100 mm/s, plunge speed 20–30 mm/s, corner deceleration ratio 40%–50%, Z-axis over-cut compensation -0.3 mm to -0.5 mm (to be used with 4mm high-density breathable felt).
Accuracy control indicators: Upper and lower section verticality deviation ≤±0.35mm, plane contour dimensional tolerance ≤±0.25mm, no yellowing on end face, no molten hard shell, no pore collapse and tearing.
Why Is Mixed-Cell PUR Elastic Foam More Difficult to Cut Precisely Than Ordinary Foam?
Mixed-cell PUR (polyurethane) elastic insulation foam is widely used in HVAC cold bridge blocking, refrigerated containers and special building exterior insulation. However, unlike homogeneous rigid extruded polystyrene (XPS) or fully closed-cell PE foam, mixed-cell PUR exhibits highly nonlinear anisotropy in micromechanics.
When you use traditional cutting tools to contact the material surface, the micro-cell structure of the material will undergo severe local stress concentration and uneven elastic hysteresis in a very short time, eventually leading to dimensional distortion, inclined sections and even surface tearing.
Relevant standards for flexible polymer foam insulation from ASTM also reflect that performance evaluation of flexible foam materials usually involves density, thermal conductivity, dimensional stability, water absorption and other physical properties. Materials with different cell structures show different performance in practical applications, so parameters of other foam materials should not be simply copied when developing processing technology.
For relevant standard information, refer to ASTM C1534-26 “Standard Specification for Flexible Polymeric Foam Sheet Insulation Used as a Thermal and Sound Absorbing Liner for Duct Systems”from ASTM International.

What Is Mixed-Cell Structure PUR Foam? How Do Open-Cell and Closed-Cell Structures Affect Cutting?
Mixed-cell PUR foam is a physical coexistence of open-cell and closed-cell microstructures. Closed-cell particles usually occupy 40%–70% of the volume, and the cells contain low-thermal-conductivity foaming gas (such as cyclopentane or hydrofluorocarbons), which are responsible for providing a high-grade thermal insulation barrier. The remaining open-cell network consists of interconnected micro polyurethane skeletons, giving the material breathability, sound absorption and excellent compression resilience.
This heterogeneous microstructure brings double resistance to cutting processing:
1. Damping resistance of closed-cell micro airbags: When the blade cuts into the closed-cell area, the tiny air bags are compressed, and the internal air pressure of the material rises instantly, generating outward pushing reaction force on the tool body.
2. Fiber pulling of open-cell skeleton: When the blade moves to the open-cell area, the supporting skeleton loses air pressure support, and the polymer molecular chains bend and stretch under the drag of the blade. If the blade is not sharp enough or moves too fast, these cross-linked skeletons will be forcibly torn before being completely cut, forming macroscopic “burrs” and intermittent micro-pore shedding.
Why Does Compression and Rebound Easily Occur During PUR Elastic Foam Cutting?
In solid mechanics, polyurethane is a typical viscoelastic material. When porous polymer foam is cut under mechanical pressure, its local collapse mechanism and shear failure are dominated by cell wall bending and elastic instability. Academic analysis results on the mechanics of porous solid deformation can be found in Elsevier journal papers such as “Mechanics of cutting in cellular solids”,link:https://www.sciencedirect.com/science/article/abs/pii/S0020740318305599?
When you cut with a straight push blade, the vertical downward extrusion force must first force the polyurethane cells to yield and compress. Due to viscoelastic damping, there is an obvious “hysteresis time” from compression deformation to rebound release of the material.
The moment the blade passes, the material is in a compressed state; when the blade leaves, the material releases internal stress and rebounds quickly. This physical process of “first compressing, then cutting, then rebounding” directly causes the cut workpiece section to present an “hourglass shape” or “inverted trapezoid” with both ends expanding outward and the middle sunken or severely inclined.
How to Configure a CNC Oscillating Knife Foam Cutting Machine for Cutting 25mm Mixed-Cell PUR Insulation Foam?
Recommended configuration: pneumatic knife (POT), long rigid tungsten carbide blade (optional 0.63-1.0mm), 6-zone intelligent vacuum negative pressure system (pressure≤-28 kPa), 30-50μm LDPE surface film. If other foams, composite materials or materials of different hardness need to be processed in the future, a modular integrated tool head system can be selected, so that different tool modules can be added later according to materials.
Why Is CNC Oscillating Knife the Core Processing Tool for PUR Elastic Foam?
1. Discretized resistance: Instead of relying on machine thrust to “push through” the polyurethane cell walls, the blade “chops” the tiny micro-units in front of the tip at an extremely high instantaneous shear line speed in each micro-stroke, breaking the total cutting resistance into thousands of tiny shear forces.
2. Pure cold processing: There is no chemical phase change caused by friction heating in the whole process, completely eliminating burnt edges, hard edges and toxic gas release caused by polyurethane hot melting.
3. Eliminating pulling deformation: Since the shear is completed instantly, the material bears very little lateral force, and the cells are separated almost without macroscopic displacement, fundamentally eliminating the filament drawing common in drag knife processing.
How to Select Effective Cutting Depth of Tools for 25mm Thick PUR Foam?
Effective cutting depth must be strictly distinguished from the total physical length of the tool. For 25mm actual material, the effective cutting depth of the tool must reach at least 32–35 mm:
1. Stroke safety space: The tool has a stroke travel (e.g. 8mm) when performing vertical high-frequency reciprocation. When the tool runs to the Top Dead Center, the uppermost effective cutting edge of the blade must still be at least 2mm below the upper surface of the workpiece, otherwise the shank neck will hit the foam surface at high speed and cause edge crushing.
2. Bottom penetration space: When the tool runs to the Bottom Dead Center, the tip must safely pass through the bottom of the foam and penetrate 0.3–0.5mm into the table breathable felt, to achieve 100% burr-free full penetration cutting.
Recommendation: The effective cutting capacity of the tool should cover the material thickness, but the blade length should avoid unnecessary over-length as long as the cutting-through requirement is met.
How to Choose Between Ordinary Oscillating Knife and Pneumatic Knife?
Ordinary electric oscillating knife (EOT): Driven by a micro brushless DC motor through an eccentric shaft, with motor power of 80W and vibration frequency up to 18,000 RPM, but the stroke is usually short (usually 1.0mm). For ultra-soft open-cell PUR with density less than 30 kg/m³, EOT produces extremely smooth sections. However, when cutting 25mm thick damping PUR foam with a large number of closed-cell structures, the short stroke easily leads to poor air exhaust of the tool body, high friction resistance in the middle and lower part, and the motor is prone to overheating.
Pneumatic oscillating knife (POT): Driven by 0.6–0.8 MPa compressed air piston, its core advantage is an ultra-long mechanical stroke of 7.0-10.0 mm. Large stroke means deep single downward cutting penetration, fast blade movement speed and excellent chip removal capacity.
In industrial application tests of the Trustercnc CNC cutting system, for 25mm mixed-cell polyurethane insulation boards with density between 35–60 kg/m³, the verticality deviation of the pneumatic knife (POT) is about 45% lower than that of the ordinary short-stroke electric knife, and the processing speed can be nearly doubled.
Conclusion: For 25mm thick mixed-cell PUR elastic insulation foam, pneumatic knife is the best cutting tool.

Why Do Z-Axis Stroke and Tool Head Rigidity Affect Cutting Quality of 25mm Material?
Cutting 25mm foam does not mean that the machine Z-axis stroke only needs to be larger than 25mm.
1. Z-axis clearance: The total Z-axis stroke of the machine needs to be at least 100–120 mm. Because the system must accommodate: tool overhang length (~50mm) + material thickness (25mm) + tool lifting safety clearance (~20mm) + pneumatic floating presser foot mechanism height (~15mm).
2. Torsional rigidity of tool head box: When cutting high-hardness PUR materials, the rotary C-axis needs to drive the tool body to perform frequent angle rotation. If the tool head slide adopts a single slider or small-section aluminum profile, the cutting resistance will be converted into micro-torsion of the tool head base through the long blade, leaving severe gear-like ripples at corners.
The Trustercnc CNC oscillating knife foam cutting machine adopts double high-precision ball linear guides and a high-rigidity heavy-duty slide table treated with stress relief aging.
How to Select Blades for 25mm PUR Elastic Foam? How to Match Length, Angle and Thickness?
The blade is in direct contact with PUR elastic foam. For 25mm thick PUR material, it is recommended to regard blade selection as a balancing process: sufficient cutting length + reasonable tip angle + sufficient lateral rigidity. Do not choose cheap general thin blades, which will result in inverted trapezoid sections on the production line.
How to Match Blade Length to 25mm Material Thickness?
Blade mechanical length calculation: For 25mm thickness, the total blade length is generally required to be between 50 mm and 55 mm, and the effective cutting edge length must not be less than 35 mm.
Clamping rigidity ratio: The shank clamping depth must be maintained at about 15–18 mm. If an extra-long blade of 65mm or even longer is selected, the free cantilever exposed outside the chuck is too long. According to the cantilever beam deflection formula in mechanics of materials: FL3=f×3EI,Deflection is proportional to the cube of length (L3). Too long free end will lead to sharp decline in tip rigidity, and tiny lateral resistance will cause severe deflection of the tip.
How Do Different Blade Angles Affect PUR Foam Cut Quality?
30° sharp angle blade (recommended selection): Small tip angle, excellent vertical “piercing” performance. When the blade punches at high frequency, the 30° wedge surface produces minimal lateral extrusion force, punctures micro airbags with minimum compression, and cuts straight vertical edges.
45°/ 60°obtuse angle blade: Strong tip chipping resistance, but due to the large wedge angle, cutting is like a small shovel pushing foam forward. Material stacking and compression deformation is serious in front, leading to visible “arc compression collapse” on the edge of the workpiece.
Why Does Blade Rigidity Affect Vertical Cutting of 25mm Thick Material?
Blade thickness directly determines its lateral bending section modulus.
0.5 mm thick blade: suitable for cutting thin foam or gaskets below 10mm. When used for 25mm mixed-cell polyurethane, due to closed-cell reaction force and travel friction acting on the side, the blade is prone to lateral “blade flexing”, resulting in a tapered section wider outside and narrower inside.
0.63 mm / 1.0 mm thick blade: specially designed for thick industrial flexible materials. The blade has sufficient geometric moment of inertia, strongly resists cutting resistance, ensures that the tip trajectory is highly synchronized with the upper chuck trajectory, and ensures that the verticality error of the processed part in the full 25mm depth direction is controlled within ±0.3mm.
When Should Blades Be Replaced? How to Judge If Blades Affect Cutting Quality?
Although tungsten carbide has extremely high hardness (HRA 91–93), when cutting insulation PUR materials containing flame retardant additives, silicon dioxide or melamine particles, high-frequency strokes will cause abrasive wear on the blade micro-zone. You can judge that the blade must be replaced by the following three typical characteristics:
1. Micro chipping or rounding: Scrape the blade lightly with the back of a fingernail, there is obvious jagged feeling; or observed under 20x magnifying glass, the sharp edge chamfer becomes a reflective tiny arc surface.
2. Continuous “tail drawing” at the bottom of the cut: After the tip is worn, it cannot cut the cross-linked skeleton at the bottom of the foam, and intermittent tearing drawing appears at the bottom when the workpiece is removed.
3. Abnormal cutting noise and material floating: Dull blades will cause a sharp increase in cutting resistance, making a dull “thumping” sound during operation, and the material starts to resist vacuum adsorption and move upward with the tool head.
How to Prevent PUR Elastic Foam from Moving During Cutting Through Vacuum Adsorption System?
For mixed foam materials, air flow characteristics may vary in different regions. If the entire worktable only uses a single zone for vacuum extraction, part of the adsorption capacity may be significantly reduced due to air leakage in a large number of idle areas.
Therefore, for CNC oscillating knife foam cutting machines that need stable processing of 25mm thick PUR foam, zoned vacuum adsorption systems are recommended first. Operators can open corresponding areas according to material size, and close or cover unused areas, so that vacuum capacity is concentrated at the bottom of the workpiece.
Why Does Elastic PUR Foam Need Stable Fixation More Than Rigid Plates?
When processing rigid materials such as acrylic, aluminum or wood boards, the material itself has high bending rigidity. As long as the four corners are fixed, warping rarely occurs in the middle. But 25mm mixed-cell PUR foam not only has low density (gravity compression effect from self-weight is almost negligible), but also deforms easily under force.
When the oscillating blade impacts the material up and down at a frequency of hundreds of times per second and advances horizontally at a speed of 80 mm/s, the tool applies a combined three-dimensional alternating shear load to the material:
1. On the up stroke, side friction of the blade tries to “lift” the foam.
2. During horizontal advancement, lateral force tries to make the foam “roll and slide” around the bottom.
If the vertical fixed negative pressure is insufficient, the internal micro-structure of the workpiece will produce high-frequency micro-movement around the cutting point, resulting in not only rough edges of the cut parts, but also complete misalignment of holes and contour profiles.
How Does Vacuum Adsorption Table Improve Cutting Stability of 25mm Foam?
The worktable of Trustercnc CNC oscillating knife foam cutting machine adopts 6-8 zone vacuum adsorption system.
1. Negative pressure gradient maintenance: When the machine starts a high-negative pressure turbine fan of 7.5 kW or more, the entire table is covered with damping breathable felt, and the table holes are usually designed in an array of 20–30 mm spacing.
2. Air flow pressure conversion: In the effective area fully covered by the workpiece, a net vertical pressure difference of nearly 30 kPa is formed between atmospheric pressure (about 101.3 kPa under standard environment) and table negative pressure (e.g. -30 kPa).
This means that per square meter of foam board, the system applies an even vertical downward force of about 3,000 kilogram-force (kgf), pressing the soft foam firmly on the substrate and preventing all horizontal shear displacement.
How Does Mixed-Cell Structure Affect Vacuum Adsorption Effect?
The internal pores of mixed-cell PUR material are partially connected.
Air short-circuit: Negative pressure not only acts on the bottom of the foam, but also sucks air from the external environment upward along the connected open-cell structure.
Vacuum gauge pressure attenuation: If the open cell ratio of the material exceeds 30%, air will directly penetrate the 25mm material thickness into the vacuum pump cavity, causing the originally rated -35 kPa vacuum degree to quickly attenuate to -10 kPa or even lower. At this time, although the fan is working at full load, the actual vertical compression force on the table is negligible, and the plate can be moved with a little external force.
When Is PE Film Cover Method Needed, Not Just Vacuum Adsorption?
When cutting high-open-cell, low-density (< 30 kg/m³) breathable PUR foam, or when the plate itself has slight warping and unevenness, PE film covering method is recommended:
Process implementation method: After laying the 25mm PUR foam, the Trustercnc CNC oscillating knife foam cutting machine is equipped with an automatic mechanical film applicator, which lays a layer of 30–50 μm transparent low-density polyethylene (LDPE) pressure-holding film on the entire upper surface.
Pneumatic sealing physical effect: PE film is a completely air-impermeable flexible diaphragm. Once vacuum is turned on, the upper surface film will instantly tightly adsorb and wrap the outer surface of PUR foam under external atmospheric pressure, completely blocking the seepage channel of external air into the foam micro-pores.
This not only instantly boosts the table vacuum to a peak above -32 kPa, but also forcibly flattens the warped foam board edges by film tension, creating a flat geometric reference surface for precise blade penetration.

How to Set Cutting Parameters to Avoid Tearing, Compression and Burrs in PUR Foam?
In CNC cutting systems, optimizing trajectory smooth interpolation strategies and precisely adjusting motion feed rates are crucial for eliminating path micro-vibration, improving trajectory contour accuracy and reducing contour errors.
Relevant research can be found in the paper *Accurate prediction of machining feedrate and cycle times considering interpolator dynamics* published by Springer, which discusses the impact of interpolators, trajectory generation and feed rate changes on actual motion processes in modern CNC systems. For complex contour processing, this also shows that “set speed” is not exactly the same as the dynamic performance of the tool on the actual path.
CNC feed rate and interpolation dynamics research:https://link.springer.com/article/10.1007/s00170-021-07211-2
How Should Cutting Speed Be Adjusted According to PUR Material Characteristics?
Feed rate(Vf) determines the combined linear motion speed of the machine table along the XY plane:
1. Too fast (> 120 mm/s): Before the up and down stroke of the blade completes the vertical shear of micro-pores at the current depth, the machine has already forcibly pushed the tool body to the next uncut area horizontally. At this time, cutting becomes “blunt bulldozing”, the material is heavily wrinkled and torn, and torn burrs appear at the edges.
2. Too slow (< 30 mm/s): The blade has too high reciprocating friction frequency in the same narrow micro-pore area, and mechanical friction heat accumulated locally cannot be discharged with cutting, which will cause micro-melting of polyurethane elastomers, making the blade side stick to glue scale. For 25mm mixed-cell PUR, mature feed rates are usually locked between 60 mm/s and 90 mm/s.
How Does Vibration Frequency Affect Material Separation Effect of PUR Foam?
Vibration frequency determines the number of times the tip splits the micro-cell skeleton per unit time.
High frequency advantage: Whether it is 18,000 RPM of electric tool heads or 8,000 strokes per minute of pneumatic tool heads, the purpose of maintaining high frequency is to minimize “feed per stroke”.
Physical critical value: Vf×1000=fs(60×F)
For 25mm PUR foam, “fs”must be maintained between 0.3 mm and 0.6 mm. If the value exceeds 0.8 mm, each stroke blade must horizontally push nearly 1mm of elastic cell micro-wall, and the section quality will drop sharply.
What Problems Occur When Tool Down-Pressure Is Too High or Too Low?
In CNC oscillating knife cutting systems, “down-pressure” is mainly reflected by pneumatic sliding presser feet or tool shaft preload springs:
Excessive down-pressure: The presser foot mechanism directly compresses 25mm foam depth to 20mm or even lower. Vertical cuts made in the compressed state will immediately expand outward into severe inverted bevels after the workpiece is released from the presser foot, and permanent crushing scratches will be left on the workpiece surface.
Too low down-pressure or no presser foot: When the blade resets upward quickly, without presser foot resistance friction, the foam board will be partially lifted off the table breathable felt by the tool body, breaking the bottom vacuum seal and causing obvious stepped micro-vibration patterns on the cut section.
The optimal state is to apply a slight elastic pre-compression of about 1.5 mm to 2.0 mm after the presser foot rigidly contacts the material.
How to Quickly Find the Right Parameter Combination Through Trial Cutting?
Trial cutting can be carried out in the following four steps:
1. Set benchmark: Draw a 100 mm × 100 mm square with a Φ50mm round hole inside.
2. Fixed frequency, stepwise speed increase: Keep the tool head at the rated maximum vibration frequency, increase the feed rate from 45 mm/s to 105 mm/s in steps of 15 mm/s, and observe the reflectivity and micro-tear degree of sections at different cutting segments.
3. Touch inspection: Observe the cut end of the test piece. If it feels as fine as sanded, it is the best parameter matching point; if it feels rough with obvious grooves, the feed rate is too fast.
4. Measure size difference between upper and lower layers: Measure the top size and bottom size of the square with a vernier caliper. The absolute difference between the two should be ≤0.4mm.
How to Adjust Cutting Parameters for PUR Elastic Foam of Different Densities and Hardnesses?
PUR materials of the same thickness do not mean the same cutting parameters. Density, hardness and compression response all affect the interaction between blade and material. Low-density sponge polyurethane is easy to deform but has low cutting resistance, while high-density micro high-rebound polyurethane has great toughness and strong damping.
For example, one 25mm material may have low density but obvious rebound; another material has higher density but more stable structure. Their requirements for blades may be completely different.
Therefore, the core principle of parameter adjustment is: adjust according to the actual cutting resistance and elastic response of the material, not just according to density figures.
What Parameters Should Be Focused on for Low-Density PUR Foam?
Material physical characteristics: density usually between 18–28 kg/m³, thin cell walls, extremely soft touch, very prone to elastic instability and collapse.
Process core control strategy:
1. Anti-compression rebound is the first priority: Reduce the spring pressure of the presser foot, just contact the material, to avoid pressing marks.
2. Increase frequency, moderate speed increase: Prioritize high-speed electric oscillating knife (EOT, 18,000 RPM), cutting speed can be increased to 90–110 mm/s, using extremely high micro-cutting line speed to cut fibers instantly before micro-pores collapse.
3. PE film covering method: Low-density thin-cell structure has extremely serious air permeability. It is recommended to cover the whole surface with 30μm PE film to ensure table adsorption fixation.
How to Balance Cutting Speed and Edge Quality for Medium-Density PUR Foam?
Material physical characteristics: density concentrated between 30–45 kg/m³, which is the standard material for most engineering cold chain and central air-conditioning duct insulation pads, balancing closed-cell thermal insulation and mechanical support strength.
Process core control strategy:
1. Tool selection: Either 5.0 mm stroke electric oscillating knife or POT pneumatic knife can be used.
2. Standard feed matching: Cutting feed rate is maintained at 65–85 mm/s, using 0.63 mm thick tungsten carbide blade.
3. Over-cut compensation: Set the safe over-cut stroke to -0.35 mm to ensure complete bottom penetration on standard breathable felt, and maximize efficiency while ensuring edge verticality tolerance within ±0.3mm.
Why Do High-Density or High-Hardness PUR Materials Require Higher Tool Cutting Capacity?
Material physical characteristics: density reaches 50–80 kg/m³ or more, thick cell walls and dense cross-linking, closed-cell ratio often higher than 70%, feels like semi-hard rubber.
Process core control strategy:
1. POT high-power pneumatic knife is recommended: 8.0 mm large stroke can produce several times the penetration impact force of ordinary electric knives, which is the only way to continuously cut through high-strength polyurethane hard cell walls.
2. Upgrade thickened blade: Abandon 0.63 mm blade, fully upgrade to 1.0 mm extra-thick cemented carbide blade, completely eliminating blade elastic deflection caused by lateral resistance.
3. Forced speed reduction: Feed rate must be limited to 40–60 mm/s, leaving enough reciprocating crushing gap for the blade, preventing the tool shaft from overloading and causing servo drive error alarm shutdown.
| PUR Density Range | Recommended Tool Type | Recommended Blade Thickness | Recommended Feed Rate (Vf) |
| Low density (18-28) | EOT (electric oscillating knife) | 0.63 mm | 90 – 110 mm/s |
| Medium density (30-45) | POT (pneumatic oscillating knife) or 400W high-power servo oscillating knife | 0.63 mm | 65 – 85 mm/s |
| High density (50-80) | POT (large-stroke pneumatic knife) | 1.0 mm (thickened high rigidity) | 40 – 60 mm/s |
Why Can’t the Same Set of Cutting Parameters Be Directly Copied for PUR Materials of the Same Thickness?
Even with the same thickness of 25mm, filler ratio (such as melamine, calcium carbonate flame retardant), isocyanate index and open/closed cell pore size distribution are completely different in different foaming formulas.
High flame-retardant grade PUR foam contains hard inorganic micro-particles inside, which will produce abrasive wear resistance similar to fine sand on the micro blade. High-rebound low-flame PUR foam has extremely tough molecular chains and strong deformation energy absorption when cut.
If you directly apply the same parameters, you may get vertical mirror sections on one material, but instantly get pulling tearing or tool head stall on the next. On-site operation must develop the habit of fine-tuning parameters according to material density and hardness.
How to Ensure Cut Verticality and Dimensional Accuracy of 25mm Thick PUR Insulation Foam?
For flexible foam with thickness up to 25mm, dimensional accuracy depends not only on the XY-axis positioning ability of the machine, but more importantly whether the blade can maintain a stable movement direction inside the material. The actual problem many users encounter is: the machine running trajectory looks completely correct, and the top contour size also conforms to CAD, but the bottom of the material shows obvious deviation.
This is usually not simply “insufficient machine precision”, but may be blade deflection inside the material.
Therefore, accuracy control for thick PUR materials should be carried out at three levels: machine trajectory accuracy → blade motion stability → material processing state stability.
In complex curve processing, speed planning of the control system is also important. CNC motion studies show that curvature, acceleration and jerk constraints in complex paths all affect actual feed motion, so reasonable path smoothing and curve deceleration have practical significance for improving processing stability.

Why Is Upper-Lower Size Inconsistency More Likely When Thickness Increases?
When the material thickness reaches 25mm, the tool actually moves dynamically inside a deep groove space.
1. Strong upper constraint, weak lower constraint: The top material is constrained by the presser foot mechanism and upper tool body, with small lateral displacement space; while the bottom material is farthest from the Z-axis force fulcrum, most affected by cantilever deformation amplification.
2. Extrusion effect: When the tip vibrates and cuts deep, it squeezes open and closed cell air at high speed. If the narrow cut cannot provide smooth lateral clearance, high-pressure airflow combined with material rebound will continuously push the tip outward. Finally, on the product, the top size is fully qualified, while the bottom size is overall 1.0–2.5 mm larger or smaller, resulting in severe inverted or positive taper.
How to Reduce Incision Taper Caused by Blade Deflection?
To eliminate this taper error, both mechanical and numerical control must work together:
1. Tool geometry calibration (C-axis zero position calibration): The center line of the blade rotary C-axis must be absolutely collinear with the actual cutting edge of the oscillating blade in three-dimensional space. If eccentricity is 0.1 mm, when rotating along the arc at 25mm depth outer diameter, the tip trajectory will be amplified into a conical scratch.
2. Cutting direction consistency: Follow the general principle of “outer contour clockwise cutting, inner hole counterclockwise cutting”, so that the relief back angle of single-side grinding of the blade is on the scrap side, maintaining constant stress state.
3. Add tool verticality dial gauge calibration: After each blade change, attach a dial gauge to the side of the blade with a magnetic base, move up and down along the Z-axis, ensuring that the tool body verticality deflection within 25mm depth is ≤0.05mm.
How to Optimize Cutting Paths for Complex Curves and Small Radius Positions?
When processing sharp arcs or polygonal corners with radius R<5mm, if the machine still maintains straight-line speed, the side of the tool body will seriously scratch the side wall due to centrifugal force and steering overload.
Look-ahead deceleration curve control: Trustercnc CNC control system has advanced dynamic look-ahead algorithm, which smoothly decelerates to 30%–40% of rated speed 5–10 mm before entering small radius arcs.
Lift-turn for small inner angles: For sharp inner angles ≤ 60°, it is strictly forbidden to force the C-axis to rotate in place without lifting the tool (which will twist an elliptical hole at the bottom of the foam due to blade width). Trustercnc CAM programming has “corner lift compensation” function: tool cuts to corner point → Z-axis quickly lifts to material surface → C-axis completes space angle rotation → Z-axis re-enters material to continue cutting.
How to Check Upper, Middle and Lower Layer Sizes After Cutting?
Inspection of 25mm elastic materials cannot use ordinary vernier calipers to clamp directly, because the metal jaws of the caliper may compress the foam, resulting in seriously small measurement readings.
Non-contact high-precision optical measurement method: Place the cut insulation sample horizontally, use an industrial video measuring microscope (imager) or optical projector to directly capture the contour boundaries of the upper surface, middle section (at 12.5mm) and lower surface without pressure, and calculate dimensional deviation.
Digital thickness gauge percentage method: If on the workshop site, a large-diameter circular flat presser foot depth micrometer with standard weight (contact pressure specified as 100 Pa–200 Pa) can be used to measure key reference feature sizes under standard light load respectively, so as to establish quantifiable traceable inspection records.
Both methods are relatively strict. If the factory has conditions, this method can be used for measurement error.
How Does CNC Oscillating Knife Foam Cutting Machine Process Complex Shaped PUR Insulation Materials?
In traditional industries, production of PUR shaped parts often relies on expensive mold injection or manual hand-held hot wire cutting. However, with the continuous improvement of geometric shape requirements for insulation pads in HVAC engineering and customized industrial equipment (such as cylindrical clamp insulation blocks, three-way valve seal insulation shells, fan-coil shaped water pan insulation layers), traditional processes can no longer undertake the modern production rhythm of small batches, multiple varieties and frequent changeover.
The deep integration of CNC oscillating knife cutting machine with modern CAD/CAM systems has become the best tool for flexible polyurethane foam processing, especially for complex shaped processes. Operators do not need any physical molds, only digital vector files, and the whole 25mm large board can be automatically cut into high-precision shaped engineering components in minutes.
Which PUR Insulation Parts Are Suitable for CAD Digital Cutting?
Almost all two-dimensional and two-and-a-half-dimensional (2.5D) insulation shaped products are highly suitable for oscillating knife digital processing:
Shaped flange sealing gaskets for heat exchange equipment: complex porous parts with a large number of high-density bolt holes and elongated sealing ribs.
Reducer duct and elbow insulation cladding assembly parts: semi-circular insulation shells spliced with comb-like teeth or dovetail self-locking structures.
Shockproof insulation liner modules for precision instruments: stepped, concave-convex cavity structures with contours strictly fitting the casing.
Prefabricated cold bridge break shaped filling columns for buildings: inserts with various bevels, positioning bosses and bayonet guide grooves in the section.
What Steps Are Required From CAD Drawing to Automatic Cutting on CNC Oscillating Knife Foam Cutting Machine?
1. Step 1: CAD design: Confirm part size, inner holes and curve radius.
2. Step 2: Vector data import and graphic cleaning: Import DXF / DWG format drawings into CAM software, check and close polylines, remove tiny stray points and duplicate overlapping segments, convert spline curves into tiny continuous arcs.
3. Step 3: Layer color coding and process binding: Assign different layer colors to inner holes, shaped contours, score lines in the drawing, and define processing sequence logic (always “inside first, then outside”).
4. Step 4: Lead-in and over-cut compensation configuration: Uniformly add 10mm smooth lead-in lines, and automatically assign corner overcut for sharp angles according to 25mm thickness.
5. Step 5: CNC G-code generation and delivery: The system compiles and performs virtual interference simulation on the CNC program including X, Y, Z three-axis linkage and C-axis cutting follow algorithm, and finally pushes it directly to the CNC cutting machine console via network.
6. Step 6: Tool setting and operation: Turn on vacuum adsorption, fix the board and apply film, then the automatic tool setter measures the Z-axis zero point with one click. Press the start button, and the machine automatically follows the path to cut.
How to Avoid Material Pulling and Dimensional Deformation During Complex Contour Processing?
It is recommended to solve from path strategy. For example, for a shaped part with multiple inner holes: the wrong way may be to cut the outer contour first. After the outer contour is completed, the entire part may lose sufficient adsorption area.
A more reasonable approach is usually:
1. Process internal features first.
2. Then process complex local parts.
3. Finally cut the outer contour.
The specific sequence still needs to be adjusted according to part size and adsorption, but the core principle is: maintain as much material fixing area as possible before the part is completely cut off.
How to Improve 25mm PUR Material Utilization with Automatic Nesting?
Since the raw material cost of 25mm thick polyurethane insulation boards is high, optimizing the nesting yield is a key step for workshop to control waste. Trustercnc CNC oscillating knife foam cutting machine integrates advanced genetic algorithm automatic nesting technology:
True shape nesting: The algorithm can break the limit of regular rectangular array, support parts to rotate freely at micro angles within 0°–360°, and allow smaller round or strip parts to be nested inside concave parts.
Dynamic margin compression: On the premise of ensuring safe clearance of tool thickness, compress the part spacing to 3.0–5.0 mm, and leave 10 mm margin at the board edge. Compared with traditional manual drawing arrangement, digital automatic nesting can increase the material utilization rate of the whole board from 70% to 88%–93%, greatly reducing industrial waste.
Which Is More Suitable for PUR Elastic Insulation Foam: CNC Oscillating Knife, Ordinary Straight Knife or Hot Wire Cutting?
Different cutting methods are suitable for different materials and production needs. For PUR elastic insulation foam, it cannot be said that one method is absolutely better than another. It should be judged according to material characteristics, thickness, part shape and quality requirements.
If the main demand is simple straight slitting, a complex CNC system may not be the only choice.
If a large number of complex shaped parts are required, CNC oscillating knife cutters are usually more flexible.
If the material itself is suitable for thermal cutting, hot wire processing may also be suitable for specific scenarios.
Therefore, the correct selection logic is: material characteristics + part complexity + edge quality requirements + need for digital customization.
Characteristics of CNC Oscillating Knife Foam Cutting: Suitable for Complex Contours and Digital Processing
The main advantages of CNC oscillating knife cutting are:
1. Support CAD drawings.
2. Can process complex curves.
3. No need for stamping dies.
4. Dimensions can be modified quickly.
5. Suitable for multi-specification production.
Key technical advantages: Complete cold processing, clean section, cells maintain original open/closed micro-morphology; no limit on vector contours, any tiny rounded corners can be formed without stress; environmentally friendly zero emission, no need for expensive exhaust gas scrubbing equipment.
Process limitations: The limit depth is constrained by tool bending rigidity, usually best performance for materials within 100mm (25mm is exactly the golden processing thickness range for highest precision).
What PUR Foam Processing Scenarios Are More Suitable for Ordinary Straight Knife Cutting?
Core process principle: Use fixed non-vibrating flat blade (Drag Knife) or disc rolling knife relying on mechanical rolling, directly “cut” or “press cut” materials by machine axial thrust.
Key technical advantages: Simple tool structure, no need for high-frequency vibration motor or pneumatic piston, low procurement cost, minimal maintenance.
Limitations for 25mm PUR: When encountering 25mm soft elastic foam material of certain thickness, ordinary push knife has huge cutting resistance. Foam in front of the blade will be compressed to produce serious “bulge stacking”, edges are inclined and pulled severely, cannot process complex tiny closed curves or small holes, only suitable for low-demand simple straight slitting.
What Thermal Impact Problems May Hot Wire Cutting of PUR Foam Face?
Core process principle: Heat nickel-chromium alloy electric heating wire to 300°C–500°C, relying on high-temperature radiation and contact heat transfer to melt and vaporize polymer to cut (widely used for rigid EPS/XPS polystyrene foam).
“Fatal problems” on PUR materials:
1. Non-melting characteristic of thermosetting materials: Polystyrene is a thermoplastic resin, which melts and shrinks rapidly when heated to form smooth gaps. But most polyurethanes are thermosetting or semi-rigid high cross-linked polymers, which do not melt at high temperature, but directly undergo chemical pyrolysis and carbonization and blackening.
2. Toxic fume risk: Under high temperature of hot wire, polyurethane micro-pores undergo chain scission, instantly releasing high concentrations of hydrogen cyanide (HCN), carbon monoxide (CO) and isocyanate volatiles, causing extremely serious harm to operators.
3. Insulation section completely scrapped: The carbonized cut surface is rough and brittle, micro-pores are all burned closed or even deep melt pits, thickness tolerance often reaches ±1.5mm or more, which cannot be used for precision insulation assembly at all.
How to Choose for 25mm Mixed-Cell PUR Elastic Insulation Foam?
For the 25mm mixed-cell PUR elastic insulation foam discussed in this article, the customer’s main demands are custom shaping, digital processing and stable dimensions. Common Problems and Solutions in Cutting 25mm Mixed-Cell PUR Elastic Foam
In actual processing, most problems are not caused by a single factor. For example, burrs may be caused by blade wear or excessive speed; dimensional deviation may be machine path problems or material movement during cutting.
Therefore, when troubleshooting, it is recommended to adopt the method: phenomenon → possible cause → priority check item → parameter adjustment.
Do not modify speed, pressure, vibration and blade at the same time without determining the cause, otherwise it is difficult to know which factor actually improves quality.
The following lists the five most typical engineering failures and their on-site solutions with the highest frequency in 25mm PUR foam cutting practice.
Problem 1: What to Do About Burrs or Tearing on Edges After Cutting?
Fault cause analysis: The blade does not achieve sharp shearing of fibers, but forcibly pulls fibers off by machine translation force.
Troubleshooting and solution steps:
1. Immediately check micro-wear of the blade, observe the tip with flashlight along the light to see if there is a bright reflective point (reflection indicates micro-passivation chamfer on the blade), and replace with new tungsten carbide blade decisively.
2. Check the matching ratio of cutting speed and vibration frequency, directly reduce XY axis working feed speed by 20%–30%.
3. Check the pneumatic oscillating knife air supply circuit, confirm that the dynamic working pressure of compressed air is stable above 0.7 MPa, eliminate insufficient tool stroke due to pressure drop.
Problem 2: What to Do If Material Is Dragged by Blade During Cutting?
Fault cause analysis: Vertical adsorption downward pressure is less than the horizontal component force brought by blade advancement, and the material base separates from the table.
Troubleshooting and solution steps:
1. Immediately check the operation of the worktable vacuum pump, use negative pressure gauge to detect whether the actual table negative pressure drops below -25 kPa.
2. Confirm whether PE covering film is used. For medium-low density or high open-cell batches, no film is the most common cause of material being dragged. Immediately lay 35μm polyethylene film smoothly and expel air bubbles.
3. Check machine presser foot mechanism, adjust presser foot bolts so that the presser foot maintains 1.5–2.0 mm effective compression stroke on the material during cutting, increasing local mechanical compression force.
Problem 3: Top Size Is Accurate but Bottom Size Deviates Largely. What to Do?
Fault cause analysis: “Inverted taper” or “positive taper” occurs, rooted in insufficient tool rigidity to resist 25mm deep friction damping, causing the tool body to elastically bend backward in depth direction (blade flex).
Troubleshooting and solution steps:
1. Eliminate 0.5 mm specification thin blades, replace with 0.63 mm or 1.0 mm thickened bending-resistant cemented carbide blades.
2. Moderately reduce feed speed, so that each vertical stroke has enough time to clear the kerf channel.
3. Check the torque of the inner hexagon set screw of the tool holder to ensure no micro play in blade clamping.
4. Use dial gauge to verify physical verticality error between spindle Z-axis guide and table, ensure vertical error ≤0.03mm within 100mm stroke.
Problem 4: Bottom of 25mm Material Is Not Completely Cut Through. What to Do?
Fault cause analysis: The lowest dead point of the tip fails to fully penetrate the table breathable felt, or the worktable has overall or local flatness depression.
Troubleshooting and solution steps:
1. Enable the machine’s built-in automatic tool setter and table height compensation system, perform intensive matrix height measurement on the table, automatically generate flatness compensation grid.
2. Increase “over-cut depth” in the operation software, modify Z-axis cutting value from original -0.1 mm to -0.35 mm to -0.5 mm.
3. Stop and check the high-density breathable felt laid on the table. If grooves deeper than 2mm have been cut in the same area after long-term cutting, material will sink deep into grooves under negative pressure. Timely fine-tune origin coordinates to avoid deep grooves, or turn over / re-level the breathable felt as a whole.
Problem 5: Uneven Incision at Complex Curve Positions. What to Do?
Fault cause analysis: When encountering small-radius turns, the XY axis and the rotating C-axis that controls the blade edge direction do not achieve smooth interpolation motion, and C-axis yaw steering lags behind the plane composite trajectory.
Troubleshooting and solution steps:
1. Optimize curve accuracy in CAM software, merge continuous tiny polylines into smooth G2/G3 arc commands.
2. Enable “corner deceleration” and look-ahead control function of CNC system, reduce corner entry speed to 40% of straight-line speed.
3. Check C-axis timing belt tension, eliminate steering backlash caused by loose timing belt.
4. For extremely small features with curvature radius R<3mm, enable “automatic lift-turn compensation” in CAM.
Recommended Configuration Idea for Cutting 25mm PUR Elastic Insulation Foam
Taking the cutting demand of this Tunisian customer as an example, a practical configuration logic can be summarized as: stable CNC cutting platform + matched oscillating knife + reasonable length high-rigidity blade + zoned vacuum adsorption + software system with storable material parameters. If a more reliable method is desired, conduct material trial cutting. Find the optimal configuration balance point based on trial cutting data.
Tool Head Configuration: Prioritize Oscillating Knife Matched with Material Cutting Resistance
Tool selection: For 25mm mixed-cell PUR insulation material, pneumatic oscillating knife (POT) is preferred. Its 8.0 mm mechanical large stroke has irreplaceable through-cut impact force, which can directly crush the damping rebound of medium-high density closed-cell polyurethane in pure cold cutting mode.
Alternative: If workshop compressed air power supply is insufficient, 400W high-power servo oscillating knife can be selected.
Blade Configuration: Prioritize Effective Cutting Length and Rigidity Balance
Reference indicators: Ultra-fine grain tungsten carbide cemented carbide blades must be purchased (WC content ≥90%, Co content 6%–10%), bending strength must reach above 3,500 MPa.
Geometric dimension specification: Total blade length is locked at 50–55 mm, effective edge length 35–40 mm, blade thickness is forced to be 0.63 mm or 1.0 mm. Blades with thickness less than 0.5 mm are strictly prohibited for processing this thickness.
Edge grinding structure: 30° sharp angle, double-edged grinding geometric design is selected. Qualified workshops can choose blades with TiAlN (titanium aluminum nitride) coating to further reduce dry friction resistance during high-frequency cutting.
Worktable Configuration: Zoned Vacuum Adsorption Is More Important Than Simply Increasing Vacuum Power
Fan system selection: Configure high-negative pressure side-channel two-stage vacuum pump, total power set between 7.5 kW – 11 kW, working negative pressure absolute value at suction port shall not be lower than -28 kPa.
Worktable selection: It is recommended to select a zoned adsorption honeycomb structure worktable with 6 to 8 independent pneumatic solenoid valve controls. Only by freely cutting off the air circuit in unprocessed areas can all differential pressure energy be precisely concentrated directly under the workpiece when cutting small-size or shaped corner materials.

Software Configuration: Support CAD Import, Automatic Nesting and Cutting Parameter Call
Software compatibility: CNC system software must be natively compatible with common industrial CAD vector data formats such as DXF, DWG, PLT, AI, with automatic bottom-up closing of drawing geometry topology and automatic filtering of tiny stray lines.
Parameter library memory system: The software must have a complete “material process database” function. For different materials such as “25mm low-density PUR”, “25mm medium-density flame-retardant PUR”, “25mm micro high-rebound PUR”, corresponding feed speed, vibration frequency, C-axis corner acceleration, Z-axis over-cut and lead-in line length can be recalled with one click, avoiding manual repeated trial and error adjustment each time.
Intelligent nesting system: The system has true shape automatic nesting algorithm, improving material utilization.

Conclusion
Stable processing of 25mm mixed-cell PUR foam can be summarized into six key points:
1. Confirm material structure first, not just look at the PUR name.
2. Tool selection should be combined with material cutting resistance, not just look at thickness.
3. Blade length must match 25mm thickness while ensuring lateral rigidity.
4. Zoned vacuum adsorption should match material air permeability and part size.
5. Different speed strategies should be adopted for straight lines and complex curves.
6. Establish a repeatable parameter database through real material trial cutting.
For elastic foam materials such as PUR, so-called “precision cutting” does not simply rely on the nominal accuracy of the machine, but allows materials, tools, blades, vacuum adsorption, motion paths and cutting parameters to form a stable match.
Only by establishing such a systematic processing scheme can more stable dimensions, smoother edges and more reliable batch processing consistency be obtained on 25mm thick mixed-cell PUR elastic insulation materials.
FAQs
Can we stack two pieces of 25mm foam and cut 50mm at a time to double productivity?
Stacked cutting is not recommended.
Although the blade length is theoretically sufficient, when soft elastic materials are stacked, there is a micro air sliding layer between the upper and lower layers, and the deformation of the two layers cannot be synchronized. The lower layer material will shift laterally when compressed, while the upper layer will hinder the exhaust rebound of the lower layer. The result is bound to be: upper workpiece size is qualified, lower workpiece directly deviates by 2–4 mm, and edges at the joint of the two layers are easily rubbed into severe serrated bite marks by the blade side.
If pursuing productivity, the correct solution is to increase single-layer feed speed to 80–100 mm/s, or choose Trustercnc double-beam independent dual-head CNC oscillating knife foam cutting machine to cut two boards at the same time.
My batch of insulation foam is laminated with a thin aluminum foil on the surface (or has pressure-sensitive adhesive on one side). Will the oscillating knife cause edge curling or tool sticking?
This is a typical processing problem of non-uniform sandwich structure composite materials. It can be cut completely, but the cutting logic must be adjusted:
1. For aluminum foil facing (for reflective insulation): The aluminum foil side must be placed upward. Select a 30° double-ground blade with extremely sharp edge, let the blade instantly cut through the hard aluminum foil extension layer from top to bottom, then smoothly penetrate the soft PUR below. If the aluminum foil faces down, the tip is very prone to peeling when lifting the aluminum foil at the bottom.
2. For one side with pressure-sensitive adhesive (with release paper): Glue is very easy to stick to the high-frequency vibrating blade wall. There are two solutions: one is to use special blades treated with Teflon non-polar anti-stick coating; the other is to place the release paper side downward and turn on bottom vacuum, with micro over-cut of -0.3mm to avoid viscous colloid directly exposed to high temperature area of presser foot and tool head.
When nesting, can adjacent two parts use “common-line cutting” to save more material?
On 25mm soft foam, zero-spacing common-line cutting with complete overlap is strictly prohibited. It is fine for 2mm hard cardboard to use common line, but after the first cut of 25mm elastic PUR, cells on both sides of the cut will expand slightly outward due to residual stress release (usually 0.2–0.5 mm per side).
If common line is used, during the second trajectory cutting, the original half scrap side has been cut empty, the blade side loses symmetrical extrusion balance, and the tip will instantly deflect severely to the empty side, directly ruining the edge of the second part. Safe practice: keep at least 3.0–5.0 mm process spacing between parts.
Punching holes in 25mm thick soft foam, what is the minimum diameter of inner circle that can be cut without damaging the hole wall?
According to our extensive actual cutting tests: the minimum diameter of punched round holes should not be less than 60% of the material thickness. For 25mm PUR foam, the limit outer diameter of high-quality round holes that the oscillating knife can guarantee end face verticality is about Φ15mm. If the hole diameter is less than 10 mm, due to the physical width of the blade itself of 0.63–1.0 mm, when the blade rotates in small radius arc, the back of the blade will inevitably interfere and roll the inner wall of the hole, crushing the internal cells into an ellipse.
If the workpiece must process small mounting holes of Φ5–Φ10mm, it is recommended to install a pneumatic servo rotary punching tool (Punching Tool) on the machine, which “punches and cuts” from top to bottom through a hollow punch tube, directly pulling out the waste core.
The customer customized B1 grade high flame-retardant PUR foam. Will the flame retardant inside make the blade wear particularly fast?
Yes, and the wear rate is usually 3 to 5 times that of ordinary civilian packaging foam. B1/B2 grade flame-retardant PUR generally contains high concentrations of micron-sized aluminum hydroxide, melamine cyanurate (MCA) or ammonium polyphosphate flame retardant particles. These inorganic mineral particles have extremely high micro Mohs hardness, causing continuous “sandblast abrasive wear” on the cemented carbide edge during high-frequency punching.
Solutions:
1. Abandon ordinary steel blades, select ultra-fine grain tungsten carbide blades with 6%–8% cobalt content and 0.2–0.4 μm grain size.
2. Select special blades with PVD deposited TiAlSiN ultra-hard nano-coating on the surface, raising surface micro-hardness to above HV 3200, extending tool change cycle from every 300 meters to over 1,200 meters.
The blade extends so long (more than 50mm), will it suddenly break and fly out to hurt people during high-frequency up and down cutting?
Trustercnc blades are all made of tungsten carbide steel, with extremely high hardness, but they are typical low-impact toughness materials. There is indeed a risk of breakage under severe lateral shear overload or improper operation.
To prevent broken blade injury, Trustercnc oscillating knives are equipped with a tool hood, designed as an annular deep-well structure, which completely encloses the exposed part of the entire blade body inside the hood. Even if the tip breaks at the bottom of 25mm depth, the broken tip fragments will be enclosed in the hood and will not splash out to hurt people. The hood is equipped with a spring, so you don’t have to worry about pressing the material. It will automatically expand and contract with the cutting depth.
