How to Cut 100mm+ EPE Foam Inserts with a CNC Oscillating Knife Foam Cutter?

Table of Contents

“I need a machine for cutting 112mm thick EPE (expanded polyethylene) foam for packaging. Please recommend a suitable machine. Thank you!” This is the content of an inquiry email sent to us by a customer from Serbia.

After detailed communication with this Serbian customer, we recommended the Trustercnc CNC oscillating knife foam cutting machine with a modular integrated tool head system. To process 100mm to 112mm thick EPE pearl cotton into precision packaging inserts with vertical edges, no hourglass indentation and no hot-melt tool sticking, a complete set of cutting solutions (from bed stability to tool configuration) needs to be formulated:

Tool configuration: Industrial-grade high-power pneumatic oscillating knife (POT) is configured, with air supply pressure of 0.75–0.80 MPa, reciprocating stroke of 8–10 mm and impact frequency of 120–150 Hz.

Blade specification: Extra-thick long blades with total length of 140–150 mm, thickness of 1.5 mm and made of ultra-fine grain tungsten carbide (hardness HRA 92.5+, grain size 0.4–0.6μm) are selected to avoid cantilever bending deformation for 100mm+ thickness.

Feed and cutting depth: The feed speed is set to 6.0–10.0 m/min, over-cut corner compensation is implemented at sharp corners, and the Z-axis over-cut depth is set to +0.3 to +0.5 mm inside the felt.

Workpiece fixation: It is equipped with a zoned vacuum adsorption system, adopts a large-flow side channel vortex air pump (total suction air volume ≥65 m³/h, negative pressure −35 kPa), and covers a layer of 0.03mm PE film on the material surface to assist pressure boosting.

pneumatic knife and milling knife

When the thickness of EPE pearl cotton (Expanded Polyethylene) increases from 20mm, 30mm to 100mm or even 112mm, the processing logic will change significantly. When cutting thin materials, the blade mainly faces shorter cutting paths and smaller material resistance; while thick EPE processing not only requires the tool to complete longer vertical cutting, but also must ensure that the blade remains sufficiently stable throughout the material thickness direction.

Especially in the processing of special-shaped packaging inserts, the tool needs to change the direction of motion frequently, and the lateral force on the long blade will increase significantly. If the equipment, tools and parameters are not well matched, there may be problems such as accurate top size but offset bottom size, or normal straight cutting but pulling at complex corners.

How Does the Closed-Cell Structure and Elasticity of EPE Foam Affect Cutting?

EPE is internally interwoven with countless independent closed-cell polystyrene bubbles, and the elongation at break reaches 100%–180%.

Elastic hysteresis and tool holding: After the blade cuts into the material, the compressed cell walls will rebound elastically instantly, tightly holding both sides of the tool body, generating great lateral dry friction resistance.

Stress diffusion: If the cutting edge is not sharp enough, the material will only stretch along the blade instead of producing micro-shear brittle fracture, resulting in drawn and pilled sections.

Related studies point out that EPE is a low-density, semi-rigid closed-cell foam material with good cushioning performance and recovery ability after repeated compression. EPE with different densities and foam structures will also have obvious differences in compression response. For the packaging industry, this material property can provide cushioning protection; but for CNC cutting, the elasticity and rebound of the material also mean that local compression may be caused when the blade cuts in.

Related research can be found in the paper *Analysis of the Dynamic Cushioning Property of Expanded Polyethylene Based on the Stress–Energy Method*, which analyzes the cushioning performance and mechanical response of EPE under dynamic loads.

What Changes in Cutting Difficulties When Thickness Increases from 50mm to 100mm+?

First, increased blade deflection.

The extension length of the blade increases from 65mm to over 140mm. According to the beam deflection formula in mechanics of materials, the backward deformation (δ) of the tool tip under horizontal cutting resistance is proportional to the cube of the cantilever length (δ ∝ L³). A tiny thrust will cause the long blade to bend backward.

Second, increased internal material resistance.

The interior of a 100mm deep groove is in a semi-closed state. The friction between the sides of the blade and the material increases, and the heat generated by high-frequency reciprocating friction is not easy to dissipate, which can easily exceed the softening point of EPE (about 105°C).

Third, it is more difficult to control the verticality of the incision.

For 20mm thick materials, even if the blade deflects slightly, the final size error may not be obvious; but for 112mm thick materials, the same angle deviation will form a more obvious position error at the bottom of the material.

Fourth, increased difficulty in complex contour processing.

Straight cutting usually requires relatively low lateral stability of the blade, but circles, S-shaped curves and small-radius corners will continuously change the direction of tool movement, so it is easier to expose the rigidity problem of long blades.

Why“Able to Cut Through 112mm” ≠ “Able to Cut 112mm Well”?

If a CNC oscillating knife foam cutting machine does not formulate a perfect cutting solution according to the material, it may only be able to cut through 112mm EPE, but this is often accompanied by serious quality defects:

Hourglass-shaped side walls: concave in the middle of the side wall, convex at the upper and lower ends.

Inclined incision: the bottom contour is 2-4mm smaller than the top contour.

Uncut bottom skin: the tough film at the bottom layer cannot be pulled apart.

The standard for truly “cutting 112mm well” is that the side wall verticality tolerance is maintained at ≤±0.3 mm, and the section is smooth and clean with sharp edges.

EPE pearl cotton of different batches and different foaming processes has great differences in internal microstructure and physical and mechanical properties. Even if the thickness is exactly the same (such as 112mm), the required cutting stroke, blade edge geometry and feed speed will be completely different for a high-density rigid EPE for high-end microscope packaging and a low-density soft EPE for ordinary home appliance cushioning.

Therefore, before determining the equipment plan, systematically confirm the density, Shore hardness, lamination composite state and geometric tolerance requirements of the final packaging cavity.

Besides Thickness, EPE Density Also Needs to Be Confirmed

The density range of different EPE products may vary significantly. For example, the density of some packaging-grade EPE products can vary within the range of about 20–40 kg/m³, and different manufacturers and special application products may adopt different density grades.

For example, the parameters of Suntec Foam™ G25 material published by Asahi Kasei of Japan show that the apparent density of one EPE foam product is 40 kg/m³, and corresponding performance indicators such as compression stress are given. This shows that when actually selecting EPE materials, density usually needs to be analyzed in combination with compression performance, rather than just described as “soft” or “hard”.

Source: Asahi Kasei Suntec Foam Technical Data

From the perspective of CNC processing:

Low-density EPE (18–22 kg/m³): soft texture, low cutting resistance, but extremely easy to be compressed. Need to focus on solving vacuum adsorption and gentle cutting problems.

Medium-high density EPE (28–35+ kg/m³): thick cell walls, high hardness. Higher requirements are put forward for blade rigidity and vertical impact force of the tool head during cutting.

How Do Material Hardness and Resilience Affect Tool Configuration?

Use a Shore C durometer to measure material hardness:

Hardness <30° Shore C: the material is tough. Double-edged flat blades with ultra-precision polished edges (Ra<0.05μm) should be selected to reduce pulling.

Hardness >45° Shore C: relatively high resistance. Extra-thick blades with micro-serrations should be selected, matched with a large-stroke pneumatic tool head.

Why Is It Necessary to Confirm Whether EPE Is a Single Piece of Material or a Multi-Layer Composite?

This is especially important for 112mm thick materials. Some thick EPE packaging materials are not single-layer materials formed by one-time foaming, but may be heat-bonded, bonded or composited by multiple layers of foam. If there are different layers inside the material, the tool may encounter different resistances when passing through the material.

For example: single-layer EPE, multi-layer heat-laminated EPE, adhesive-bonded composite EPE, surface-coated EPE, EPE composite with other cushioning materials. These materials may behave differently when cutting.

Native homogeneous foam board: uniform material, stable cutting resistance.

Multi-layer heat-laminated board: 112mm thick boards are usually formed by heat lamination of 5-10 thin boards. The hard hot-melt adhesive film (lamination lines) formed at each interface is extremely tough. If the blade is not sharp enough or the stroke is too small, the tool tip will experience severe jerk when cutting through the adhesive layer, resulting in obvious wave joints on the side wall of the incision.

The Final Shape of the Packaging Liner Determines What Functions the Machine Needs

With the same material thickness, different final product structures have completely different requirements for equipment.

For example:

Simple packaging blocks: only straight and rectangular contours are needed. Then it is only necessary to match the CNC oscillating knife cutting machine with an electric oscillating knife (EOT), a 400W high-power servo knife or a pneumatic oscillating knife (POT) according to the thickness of the material.

Complex special-shaped packaging (requiring grooving): if the liner requires step grooves of different depths, the CNC oscillating knife foam cutting machine needs to adopt a modular integrated tool head system, and at the same time match the milling cutter and the oscillating knife for seamless switching.

In the field of CNC cutting machines, common tools include“electric oscillating knife (EOT)”, “400W high-power servo oscillating knife” and “pneumatic oscillating knife (POT)”. Ordinary electric oscillating knives are not suitable for cutting EPE foam with a thickness of 100mm-112mm, and will stall or stop vibrating due to insufficient output torque; while 400W high-power servo knives and high-frequency pneumatic knives are the best tools for cutting this thickness of EPE foam by virtue of strong instantaneous cutting energy.

What Thickness and Hardness Range of EPE Are Ordinary Oscillating Knives Suitable For?

Ordinary electric oscillating knives (power 80W-200W, stroke 1-3mm) are only suitable for light and thin EPE with thickness ≤40 mm and density ≤20 kg/m³. If forced to cut 100mm, the blade will be stuck tightly by deep material after cutting into 50mm.

Why Is 400W High-Power Servo Oscillating Knife More Suitable for Thick EPE Processing?

For thick EPE processing, what is more important is whether the tool can maintain a stable shearing effect inside the material. As the material thickness increases, the contact area between the blade and the material increases. If the tool output is insufficient, there may be: blade dragging material, forced reduction of cutting speed, corner position pulling, and reduced bottom cutting quality.

Trustercnc 400W high-power AC servo oscillating knife increases the single stroke to 3.0 – 5.0 mm through a precision eccentric mechanism. The high-torque servo motor can continuously output strong torque at 13,000 RPM. It runs extremely smoothly when cutting 100mm native single-piece EPE boards, with low noise and accuracy up to ±0.15 mm.

When Should Pneumatic Knife Be Considered for Cutting 100mm+ EPE?

When any of the following conditions is met, it is recommended to select a pneumatic oscillating knife (POT):

1. EPE thickness exceeds 100mm (such as 112mm extra-thick board);

2. The board is heat-composited from multiple thin plates and contains a large number of tough hard adhesive layers inside;

3. Material density ≥30 kg/m³.

The pneumatic knife relies on 0.75 MPa air pressure to provide 8-10mm extra-large stroke and >150 N vertical shear force, which can instantly break through multi-layer adhesive layers without slowing down.

Therefore, whether to choose a pneumatic knife cannot only depend on the material thickness.

For example, both materials are 112mm:

Material A: low density, simple contour.

Material B: high density, including complex small-radius corners.

The actual requirements for tools may be completely different.

Therefore, a more recommended equipment selection logic is: first analyze the material resistance and product structure, then determine the tool drive mode. Instead of directly fixing a certain tool when you see “over 100mm”.

How to Select Blade Length According to 112mm Thick EPE?

Strict blade length calculation formula: total blade length L = workpiece height H (112mm) + clamping section length L (25mm) + stroke S (8mm) + over-cut H (0.5mm) = 145.5mm

When purchasing blades, special long blades with a total length of 145mm or 150mm and a cutting edge length ≥120 mm should be selected.

But it should be noted that longer blades are not always better. Too long blades will bring:

1. Decreased rigidity;

2. Increased lateral deflection;

3. Reduced corner accuracy;

4. Reduced vibration stability.

Therefore, the correct method is to select an effective length scheme with better rigidity as much as possible on the premise of ensuring that the material is completely cut through.

In 112mm EPE cutting operations, the most frustrating fatal defect is “tapering / bevel cut” — the top size of the workpiece perfectly meets the drawing, but the bottom size is seriously reduced by 2-4mm due to the blade bending backward or sideways.

A 145mm long blade, when subjected to high-speed lateral feed, behaves exactly like a cantilever beam with a concentrated load at the end. If the blade’s own rigidity is insufficient, the fixture guide clearance is too large, or the corner path lacks deceleration and smoothing control, tip deflection is an inevitable physical result. To ensure 90° verticality without deviation across the full 112mm depth, optimization must be done in terms of blade geometric section modulus and kinematic optimization.

Why Longer Blades Are More Prone to Lateral Deflection

A long blade can be understood as a slender structure subjected to lateral forces.

The longer the blade:

1. The greater the free length;

2. The farther the tip is from the clamping point;

3. The more obvious the deflection may be when subjected to material resistance.

When the blade length doubles, its bending resistance decreases to 1/8 of the original (1/2³).

A 145mm long blade is very prone to elastic backward bending under the reaction of cutting resistance; during high-speed turning, due to the asymmetry of material lateral resistance, the blade will also undergo torsional deflection.

How to Select Blade Thickness and Rigidity

Blade selection needs to balance two factors: sufficient rigidity + reasonable cutting resistance. For 100mm+ thick EPE, it is more recommended to prioritize long blade structures specially suitable for thick foam processing, rather than simply extending ordinary thin material blades.

It is strictly forbidden to use 0.6mm or 1.0mm blades. For processing 100mm+ EPE, extra-thick wide blades with thickness ≥1.5 mm must be selected.

Ultra-fine grain tungsten carbide cemented carbide is selected (grain size 0.4–0.6μm, hardness HRA 92.5+, bending strength ≥4200 MPa). The bending section moment of inertia of a 1.5mm blade is 3.375 times that of a 1.0mm blade, which can suppress the maximum tip deflection to within <0.2 mm.

Blade thickness 1.0mm — relative stiffness benchmark: 1.0x (severe taper at 112mm depth)

Blade thickness 1.2mm — relative stiffness benchmark: 1.73x (suitable for 60-80mm pearl cotton)

Blade thickness 1.5mm — relative stiffness benchmark: 3.38x (standard for 100-112mm thick boards)

How to Reduce Lateral Force on Long Blades at Corners

At sharp corners (≤90°), it is strictly forbidden for the blade to directly steer and turn inside the material.

Trustercnc digital control system supports “Over-cut Loop”: the tool cuts 1.5mm out of the contour → Z-axis quickly lifts the knife away from the material → C-axis completes rotation and orientation in the air → lowers the knife again to cut in.

How to Check the Verticality of 100mm+ Thick EPE Incisions

Square ruler light transmission method: cut a standard test block of 100×100 mm, press the wide base square ruler close to the side wall, observe the light transmission of the upper and lower gaps under backlight. The light transmission gap should be <0.3 mm.

Digital caliper multi-point measurement: measure the geometric dimensions of the top, middle section and bottom of the test block respectively. The difference between the three must be stable within ≤±0.3 mm.

It can also be verified through actual samples: take a real sample and put it into the EPE packaging liner cut by the CNC oscillating knife foam cutting machine to observe whether the sample fits the groove perfectly. This is also a simple and easy-to-operate verification method.

High elasticity is the biggest advantage of EPE pearl cotton for protecting precision instruments, but in the CNC machining process, this high elasticity becomes the main cause of dimensional distortion. When the oscillating tool applies unreasonable downward pressure on the Z-axis, or the tool body generates excessive drag shear when feeding on the X/Y-axis, 100mm+ thick foam will undergo local elastic deformation in the cutting area.

If the cutting is completed while the material is compressed or stretched, when the blade is removed and the material elasticity is released, the incision will have severe depressions, wavy lines or uneven edges. To achieve high-precision “damage-free cold cutting”, it is necessary to precisely coordinate the vibration frequency, tool feed rate and tool surface lubrication conditions.

epe packaging insert

Why Excessive Tool Down-Pressure Compresses EPE

1. In order to avoid blade breakage and injury to workers, the front end of the tool matched with the CNC oscillating knife foam cutting machine is usually equipped with a presser foot guard. If the spring preload in the presser foot guard is too large or the Z-axis calibration is too deep, the presser foot will compress the 112mm foam downward by 5-10mm.

2. The material is cut under pressure, and the edge of the incision will bulge upward to form a “lip edge” after unloading and rebound.

3. Solution: Faced with this problem, after actual tests and in-depth research by Trustercnc technical team, the tool is equipped with lightweight floating presser feet with micron-level height adjustment, which accurately limits the downward compression to ≤1.0 mm.

How Should Vibration Frequency and Cutting Speed Be Matched?

In CNC high-speed interpolation cutting, path interpolation strategies and adaptive dynamic feed rates are crucial for the geometric forming of flexible polymers. Studies show that curvature forward-looking optimization and adaptive feed control of CNC interpolation strategies can significantly improve trajectory smoothness and acceleration continuity, and eliminate material pulling defects caused by acceleration and deceleration mutations. Relevant research results can be found in Springer journal papers, such as “Fast and high precision control approach: polyline analysis and optimal NURBS interpolation for CNC machine tools” and “Accurate prediction of machining feedrate and cycle times considering interpolator dynamics”.

Dynamic matching criteria: vibration frequency is fully pulled up at 140 – 150 Hz; feed speed is set at 6.0–9.0 m/min, ensuring that the blade impact overlap rate per unit feed length is >85%, completely eliminating pulling and dragging.

How to Reduce Friction and Drag Between Blade and EPE

1. Ultra-precision polishing of blade surface: select cemented carbide blades with mirror-polished front and rear rake faces (Ra<0.05μm).

2. Air cooling and air lubrication: install micro air-cooling nozzles, which blow clean cold air along the tool body at 0.2 MPa during processing to reduce side wall friction temperature.

3. PTFE dry film spraying: spray an extremely thin layer of polytetrafluoroethylene dry lubricating film on both sides of the tool body.

The above three methods can effectively reduce friction heating and dragging between the blade and EPE.

Why Complex Small-Sized Inner Holes Are More Prone to Deformation

When processing small inner holes or narrow grooves with a diameter of <20 mm, the scrap column cut from the inner ring loses surrounding structural support, and is very prone to twist and shift with the reciprocating motion of the blade, thus damaging the inner wall of the finished product.

Process tip: implement a graded speed reduction algorithm for small holes in CAM, automatically reduce the feed speed by 30%-40%, and prefer to start the spiral cut from the center of the scrap.

This customer thinks that the 112mm thick EPE board is heavy enough to be cut directly on the table, but it is not. In actual production, without reliable vacuum adsorption, the high-speed reciprocating blade will cause the entire large board to shift violently within seconds, which may cause the entire batch of workpieces to be scrapped.

Although EPE pearl cotton has a certain weight, when the long blade penetrates at high speed, punches at high frequency and the gantry changes direction at 10 m/min, the lateral friction shear force on the material reaches tens of Newtons. Having a strong dynamic differential pressure vacuum adsorption system is the key to ensuring micron-level repeat positioning accuracy of 100mm+ packaging inserts.

epe pearl cotton lining

Why Thick EPE Cannot Rely Only on Its Own Weight for Fixation

A 2000×1000×112 mm EPE board (density 25 kg/m³) weighs only 5.6 kg; when a 145mm long blade vibrates at 140 Hz and advances at 8 m/min, the instantaneous dynamic lateral thrust on the contact surface can reach 30–60 N. The gravity friction of only 5.6kg simply cannot resist the lateral cutting thrust.

How Does Vacuum Adsorption Improve Cutting Stability of Complex Contours

Vacuum adsorption generates a continuous downward negative pressure on the bottom of the workpiece, firmly anchoring the elastic foam on the breathable felt. It can not only prevent the whole board from translating, but also completely suppress the slight “up-and-down vibration resonance” of the board during the high-speed lift stroke of the long blade, ensuring extremely smooth contour edges.

Trustercnc CNC oscillating knife foam cutting machine adopts a 41.8mm thick aerospace-grade aluminum honeycomb structure worktable, equipped with a large-flow, high-power vacuum pump, divided into 6-8 independently controllable vacuum adsorption zones, generating strong and stable negative pressure during cutting, ensuring that the material fits firmly on the worktable and effectively preventing displacement or warping.

Will Air Leakage at the Bottom of Thick EPE Affect the Adsorption Effect?

Yes. EPE foam pores have micro air permeability, and continuous “vacuum side leakage” is very likely to occur around the edges of the board; especially after a large number of cuts on complex contours, if the entire worktable uses single-zone vacuum adsorption, there may be: increased vacuum loss; decreased adsorption in cut areas; reduced material stability.

Therefore, for complex special-shaped processing, zoned vacuum adsorption systems are more recommended. And it is necessary to equip a large-flow side channel vortex air pump (total suction volume ≥650–800 m³/h, vacuum degree −35 kPa), relying on extremely high air exchange rate to maintain dynamic pressure difference.

Why Large-Size Packaging inserts Are More Suitable for Zoned Vacuum Adsorption

For example, the size of a piece of EPE raw material is 2000mm × 1500mm, but the worktable size may be larger.

If the entire worktable is fully vacuumed:

1. Uncovered areas will continue to leak air;

2. Vacuum efficiency decreases.

After adopting zoned control, only the material-covered areas can be activated.

The vacuum adsorption system of Trustercnc CNC oscillating knife foam cutting machine is divided into 6-8 adsorption zones. When processing small-size liner boards, the system automatically cuts off the air circuits of surrounding idle zones through solenoid valves, focusing 100% of the machine’s suction negative pressure on the current cutting area, doubling the adsorption force.

Packaging liners for high-end precision instruments, firearms and equipment, and military electronics often feature extremely complex structures. Drawings typically include dense product retention slots, profiled deep cavities, angled support ledges and tiny ventilation holes. At the extreme thickness range of 100mm to 112mm, any poorly designed tool path will trigger processing failures such as blade back scraping and thin-wall extrusion collapse within narrow spaces.

To produce tight-fitting, premium-finish packaging liners that match the protected products perfectly, it is necessary to process outer contours, inner holes, small-sized grooves and corner zones simultaneously, and adopt different processing strategies for different structural features.

epe protective groove

How to Design Cutting Paths for Complex Special-Shaped Contours

Usually, a basic principle needs to be followed: first ensure the stability of the overall material, then gradually process complex areas; outer contour clockwise / inner contour counterclockwise, ensuring that the lateral component force during cutting always points to the scrap side.

Actual path design can consider:

1. Process internal complex contours first;

2. Keep the external material structure intact;

3. Process the outer contour last;

4. Avoid completely separating small parts too early.

This can reduce material movement during processing. For large packaging inserts, especially when there are multiple internal positioning slots, the overall outer contour remains intact after the internal area is completed, which is more conducive to vacuum adsorption and material stability.

How to Ensure Accurate Dimensions of Product Card Slots and Special-Shaped Holes

Kerf compensation: 1.5mm extra-thick blades will produce a physical kerf width of about 0.15–0.25 mm during high-speed vibration punching. Tool radius compensation must be set accurately during CAM programming to prevent oversized slots after cutting.

C-axis dynamic tangent tracking: Trustercnc servo system calculates the curve normal direction in real time, ensuring that the blade normal deflection error is locked within <0.1°.

It is recommended to perform before formal mass production: physical product + EPE sample + actual assembly test.

Why Shouldn’t Inner Holes and Outer Contours Use Exactly the Same Cutting Parameters?

If the same speed is used for all, there may be:

1. Normal outer contour;

2. Pulled inner holes;

3. Unstable size of small-sized grooves.

Outer contour: open space, good chip removal and heat dissipation. Full-speed cutting at 8.0–10.0 m/min can be used.

Inner holes and deep grooves: narrow internal space, severe material rebound clamping knife. Feed speed must be reduced by 25% (set to 5.0–6.5 m/min), and appropriately increase the smooth look-ahead distance at corners to prevent inner wall deformation.

How to Process Complex Corners for Deep EPE Packaging inserts

For deep cavities containing multiple consecutive sharp corners (such as pentagram grooves, polygonal positioning grooves):

Trustercnc CAM software has the function of automatically identifying inner corner features, which can realize “micro rounded smooth transition (R=0.5 mm)”; or automatically generate an over-cut loop at corner points to eliminate interference and extrusion of the tool back on the inner wall of the corner.

For thick EPE packaging liner processing, equipment configuration cannot only focus on the worktable size or the marked maximum speed. What really affects the processing result is whether the entire system is matched around thick materials, including Z-axis effective stroke, tool module, blade clamping method, frame stability and material fixing system. Especially for 112mm thick EPE, the equipment must simultaneously meet sufficient vertical processing space and long blade stability.

extra thick epe packaging

Why Is Sufficient Z-Axis Stroke Required?

Gantry clearance: must be ≥200–250 mm to accommodate 112mm board thickness.

Z-axis servo motion stroke: must reach 250–300 mm. After cutting, the 145mm long blade must be able to safely rise to more than 30mm above the board surface to prevent the gantry from scraping the workpiece when moving at 30 m/min high-speed idle travel.

What Is the Practical Role of the Modular Integrated Tool Head System?

The biggest advantage of Trustercnc modular integrated tool head system is that different tools can be integrated on the X-axis to realize different cutting processes.

Take this Serbian customer as an example, his cutting needs can be realized by integrating two tool heads:

Z1 axis (pneumatic oscillating knife): specially responsible for high-speed cold cutting of 100mm+ EPE outer contour and deep holes.

Z2 axis (high-speed electric spindle): specially responsible for local precision shallow groove milling, wooden bottom bracket drilling or acrylic panel processing. Soft and hard processes are fully closed on a single machine.

Why Does Thick Material Processing Require Higher Machine Frame Rigidity?

The pneumatic oscillating knife continuously generates a vertical pulse impact reaction force of up to 150N at 140 Hz. The machine bed must have sufficient frame rigidity to ensure cutting stability.

Trustercnc machine body adopts a gantry-milling integrated forming frame, and undergoes 650°C stress relief annealing treatment to eliminate internal stress and ensure high mechanical strength. Internal reinforcing ribs enhance the tensile strength of the bed body and minimize deformation.

X/Y axes adopt Taiwan Hiwin double linear guides to eliminate lateral resonance, making the head transmission more stable, and ensuring that the long-span gantry maintains <0.01 mm dynamic micro-vibration under high-speed direction changes.

How to Match Worktable Size for 300mm+ Large-Size EPE

Trustercnc standard machine size is 1600×2500mm (1625), maximum size is 3000×6000mm (3060), and customization is available as long as the width does not exceed 3300mm.

There is no “universal parameter” suitable for all materials in thick EPE processing. Even if the material name and thickness are exactly the same, different batches of density, foam structure and composite method may lead to different cutting results.

Therefore, the most reliable method in industrial production is not to directly copy the speed parameters of other customers, but to establish a standardized trial cutting process.

By fixing test graphics and adjusting tool and motion parameters item by item, you can quickly find the stable processing window corresponding to the material, and save the final result as a production parameter library.

high density epe foam packaging

Why Can’t You Directly Copy Cutting Parameters of Other EPE Materials?

20 kg/m³ pure foam boards can run at 12 m/min; but 30 kg/m³ composite boards with 8 layers of hot-melt adhesive film will cut obliquely or break the knife at the same speed. Differences in material micro characteristics determine that parameters must be individually adapted.

For example, both enterprises use 112mm thick EPE.

Enterprise A materials: low density; single-layer structure; simple product contour.

Enterprise B materials: higher density; multi-layer composite; contains a large number of small-sized special-shaped grooves.

Although the material name and thickness are the same, the cutting parameters may be completely different. Therefore, the correct method is to establish the corresponding relationship: material number → tool → blade → parameter.

Which Parameters Should Be Adjusted First in Thick EPE Trial Cutting?

Adjustment can be carried out by referring to the following steps:

Step 1 (lock air pressure): confirm that the dynamic air pressure is stable at the full 0.75 – 0.80 MPa (pneumatic knife power source).

Step 2 (calibrate depth): fine-tune the Z-axis cutting depth so that the tip cuts into the felt by 0.3mm at the bottom dead center (ensure bottom skin breakage).

Step 3 (feed speed test): start trial cutting at a stable 5.0 m/min, and gradually increase in steps of 1.0m/min.

Step 4 (corners and compensation): observe sharp corner incisions, and fine-tune the lift angle and tool width compensation values.

How to Judge Whether Parameters Are Correct Through Sample Testing

Cut a 100×100 mm standard test block with a 90° sharp corner and a Φ30 mm inner hole:

Qualified indicator 1: the test block can be released by light push by its own weight without manual tearing (zero residue at the bottom).

Qualified indicator 2: the side wall section feels smooth and flat, without honeycomb pits and particle pilling.

Qualified indicator 3: the size difference between the top surface and the bottom surface is ≤0.3 mm, and there is no visible inclination in verticality.

Why Must Material Parameter Records Be Kept Before Mass Production?

A “Material Recipe Database” can be established in the background of the Trustercnc control system. Save the verified parameters (air pressure, feed, cutting depth, blade model, tool lift delay) by name. Next time you encounter the same batch of materials, you only need to call them with one click, and the changeover preparation time is compressed to within 30 seconds.

In actual production, thick EPE cutting problems are often not caused by a single factor. For example, incomplete bottom cutting may come from insufficient blade length or material compression; inclined incision may come from insufficient blade rigidity or too high corner speed.

Therefore, when troubleshooting, it is not recommended to directly replace the machine or blindly increase power, but analyze in the order of “material→blade→tool→path→fixation”. The following summarizes the six most common problems in 100mm+ thick EPE processing.

Quick Troubleshooting Guide for Common Processing Defects

Phenomenon 1: Bottom not cut through→Check over-cut?→Adjust Z-axis deeper into felt by 0.3mm

Problem 1: The Top Is Cut, But the Bottom Is Not Completely Cut Through

Possible causes include:

Insufficient effective blade length;

Insufficient actual cutting depth setting;

Material compression;

Worktable protective layer influence.

Solutions:

First confirm the actual effective cutting length of the blade, not the total blade length.

Then perform depth testing. Fine-tune the final Z-axis processing depth downward by +0.2 to +0.3 mm in the software, and check whether the dynamic working air pressure reaches 0.75 MPa.

Finally check whether the material is significantly compressed during cutting.

Problem 2: Wide Top and Narrow Bottom Incision, Poor Verticality

Possible cause: thin blades <1.2 mm are used, and the tool body undergoes backward bending elastic deformation under lateral feed thrust.

Solution: it is recommended to replace with 1.5mm extra-thick cemented carbide long blades, and reduce the processing feed speed by 20%-30%.

Problem 3: Obvious Pulling at Corner Positions

Possible cause: the tool head rotates directly in place without lifting the knife at the corner, and the side of the long blade forcibly twists and crushes the foam inside the corner.

Solution: switch the corner processing mode to “Over-cut Loop” in CAM software.

Problem 4: Inaccurate Size of Small-Sized Packaging Slots

Possible cause: ignoring the physical kerf width of the 1.5mm oscillating blade under high-speed vibration.

Solution: first measure the actual size deviation through the sample, then perform reasonable compensation in CAD/CAM. Re-measure the actual width of the kerf, and recalibrate the tool radius compensation value to 0.15–0.20 mm in the background of the numerical control system.

Problem 5: Material Moves During Cutting

Possible cause: insufficient suction due to porous pearl cotton, or idle vacuum zones not closed.

Solution: close vacuum valves in non-processing areas; lay a layer of 0.03mm PE plastic stretch film on the upper surface of the EPE board to assist pressure boosting.

Problem 6: Size Differences Occur Across Products After Batch Production

Possible cause: the cutting edge wears and fails after continuous processing of the blade, leading to gradually increasing cutting resistance.

Solution: inspect the blade edge with a 50× portable magnifier, and replace with a new blade immediately if wear is found; regularly lubricate and calibrate the anti-backlash helical racks of the machine X/Y axes.

Returning to this specific inquiry from the Serbian customer (needs to process EPE packaging foam with a material thickness of 112mm), this is a very typical scenario of extra-thick multi-layer composite packaging liner processing. To ensure that customers can use it proficiently after receiving the machine, we have sorted out the selection configuration list verified by on-site trial cutting. From material property input to final CAM software algorithm output, strictly follow the following five steps to build the whole machine system closed-loop.

112mm Extra-Thick EPE Cutting Configuration List

Bed and Worktable8-zone vacuum honeycomb structure table + 4mm self-healing felt
Gantry and Z-axisAnnealed heavy square steel gantry (clearance 250mm / Z-axis stroke 300mm)
Power tool head systemHigh-frequency pneumatic large-stroke oscillating knife (POT, 8-10mm stroke)
Exclusive tool configuration145mm x 1.5mm extra-thick ultra-fine grain tungsten carbide micro-serrated long blade
Vacuum and power source7.5kW x 2 variable frequency side channel vortex pumps + 0.8 MPa constant pressure air supply

Step 1: Confirm the Density, Hardness and Finished Size of 112mm EPE

Customers should provide at least:

Actual thickness of EPE;

Density;

Single or composite material;

Raw material size;

Maximum finished product size;

CAD/DXF files;

Minimum fillet size.

If conditions permit, it is best to provide real material samples directly.

Step 2: Choose 400W High-Power Servo Oscillating Knife or Pneumatic Knife According to Material Thickness

For the 112mm extreme thickness and possible composite adhesive layers, it is recommended to select a high-frequency pneumatic oscillating knife (POT).

The cylinder physical stroke is configured to 8 – 10 mm, and the high-frequency impact vibration frequency is pulled up to 140 – 150 Hz.

Step 3: Select Blades with Sufficient Length and Rigidity

The standard tool library uses extra-thick micro-serrated cemented carbide long blades with a total length of 145mm, effective cutting edge length of 120mm and thickness of 1.5mm.

Matched with extra-hard alloy extended guide slider to limit lateral deformation of the blade.

Step 4: Configure Vacuum Adsorption Worktable Suitable for Thick Foam

Aerospace-grade honeycomb structure aluminum worktable is selected, matched with 8-zone vacuum adsorption system.

Equipped with dual 7.5kW variable-frequency side channel vortex pumps (total air volume ≥700 m³/h, negative pressure −35 kPa).

4.0mm grey high-density polyester fiber self-healing breathable felt is laid on the table surface.

Step 5: Determine Final Cutting Parameters Through Samples

Determine 112mm EPE foam cutting parameters in Trustercnc CAM software: feed speed 7.5 m/min, air pressure 0.78 MPa, Z-axis depth into felt 0.3mm, enable corner over-cut compensation.

With the improvement of product transportation protection levels in high-end manufacturing, thick EPE pearl cotton packaging inserts have evolved from traditional “extensive fillers” to highly precise “engineering protection structures”. Due to the long mold foaming cycle (aluminum molds are required, the cycle is 15-30 days and mold modification is expensive) and the hourglass indentation defect of traditional stamping die cutting.

CNC oscillating knife foam cutting machine has gradually become the best CNC cutting tool for cutting thick EPE foam packaging, greatly meeting the needs of the high-end customized market. From high-value instrument protection to cross-border heavy logistics, CNC oscillating knife technology provides great manufacturing advantages for the following five core packaging application scenarios.

Precision Instrument and Equipment Packaging inserts

Shockproof inserts for optical analyzers, spectrometers and military radar components. Such inserts usually require special-shaped positioning grooves, and the depth is often between 80-120mm. Oscillating knife cold cutting can ensure that the inner wall of the cavity is completely vertical, fits tightly with the instrument shell, and there is no shaking gap during transportation.

Electronics and Communication Equipment Buffer Packaging

Overall buffer base for large 5G communication base station cabinets and high-end server units. The packaging liner may include main equipment slots, cable slots and accessory slots at the same time. 112mm EPE cut by oscillating knife produces high-precision force-bearing support steps with strong load-bearing capacity and no dust falling to pollute circuit boards.

Medical Equipment and Tool Packaging inserts

Surgical robot arms, portable ultrasound diagnostic instruments and high-end medical device box inserts. Oscillating knife pure physical cold cutting has no chemical odor and hot-melt coke, with clean and high-end sections, fully meeting the clean packaging specifications for medical devices.

Large Mechanical Parts Transportation Packaging

Isolation pads for automobile gearboxes and new energy battery pack modules. Use 100mm+ thick high-density EPE to cut deep clamping grooves, accurately limit heavy metal parts, and prevent alternating impact collisions during transoceanic transportation.

Customized Small-Batch Packaging inserts

For non-standard automation equipment, high-end gifts and R&D prototype orders. No mold opening is required. Designers can directly produce 112mm extra-thick finished packaging inserts about 5 minutes after modifying DXF drawings, achieving ultimate flexible fast delivery.

Packaging inserts often have grooves of different depths (for example, 50mm deep on one side, 112mm through-cut on the other side). Can an oscillating knife cut such half-through “step grooves”?

Completely yes.

The Trustercnc CNC oscillating knife foam cutting machine adopts a modular integrated tool head system, which can be matched with both an oscillating knife and a milling cutter to complete cutting and grooving processes together.

First start the high-speed electric spindle with a Φ16–Φ20 mm large-diameter foam flat-bottom grooving cutter to quickly mill out 50mm deep half-through blind grooves; then the spindle automatically rises and switches to a pneumatic oscillating knife to cut through the 112mm outer frame and through holes at one time.

When cutting multi-layer heat-laminated 112mm pearl cotton, there is always a layer of sticky black hot-melt adhesive scale on the blade, and the blade gets hot after a few cuts. How to clean and prevent?

This is because the 112mm board contains multiple heat-laminated or hot-melt adhesive film layers. Under 140 Hz high-frequency reciprocating friction of the blade, local heat softens the adhesive film, and the glue adheres and cokes along the micro-pores of the blade body.

Emergency cleaning tips: never scrape hard with a metal blade (it will scratch the ultra-fine tungsten steel edge). After shutdown, use a cotton cloth dipped in industrial-grade D-limonene degreaser or acetone solvent, apply on the blade body for 1 minute, and the adhesive scale can be easily softened and wiped off.

Prevention solutions:

1. Replace with micro-serrated blade: micro-serrations can “dot-break” the adhesive film at the moment of downward impact, preventing the glue from softening and sticking to the knife in sheets.

2. Spray PTFE dry release film: evenly spray a layer of PTFE dry film lubricant on both sides of the tool body before starting work every day to form a normal temperature anti-stick isolation layer.

3. Install cold air gun: turn on 0.3 MPa dry cold air to blow directly at the middle of the tool body, forcibly suppress the blade temperature below 50°C (far below the softening point of hot-melt adhesive).

The 145mm long extra-thick extra-long blade suddenly snapped with a “pop” sound in the pearl cotton when cutting halfway. What is the reason?

Tungsten carbide cemented carbide long blades have extremely high hardness (HRA 92.5+), but there is a limit to bending impact toughness. 95% of blade breaks are caused by the following three situations:

1. Hard twisting at corners without lifting knife: when encountering right angles in 112mm deep cutting, if the CAM “corner lifting function” is not adopted, when the gantry changes direction at high speed, the tool head is forcibly twisted laterally deep in the foam (instant lateral bending force >300 N).

2. Hitting table metal fixing block / tool setter: Z-axis tool setting calibration error, the long tip hits the metal bolt deep in the phenolic table plate at bottom dead center (Trustercnc automatic tool setter is optional).

3. Foreign matter inside multi-layer board: some recycled EPE boards contain unmelted hard polyethylene lumps or sand particles, which induce brittle fracture under high-speed impact.

Prevention: strictly follow the operation manual, and adopt the “corner lifting compensation” function in the control system.

For the same batch of 112mm pearl cotton, sometimes the surface is hard and the middle is soft, and the cut sizes are always unstable. How to deal with this material tolerance?

This is caused by the “density gradient” caused by fast external cooling (thick skin) and high core foaming ratio during thick plate foaming, resulting in uneven elastic modulus across the whole plate.

Debugging strategy:

Benchmark by “hardest zone”: directly lock the working air pressure at full 0.80 MPa to ensure that the blade has maximum impact momentum when encountering the dense skin.

Adopt “constant feed speed limit”: abandon the limit speed, and uniformly set the mass production feed speed at a stable 6.0 – 7.5 m/min. Under steady feed, whether encountering soft core or hard skin, the deformation of the long blade can be stably controlled within 0.15mm, smoothing out material batch fluctuations.

Is there any difference in tools and parameters between “pink anti-static EPE” and ordinary “white EPE” for electronics factories?

Pink anti-static EPE: hydrophilic surfactant (antistatic agent) is added during foaming. The material feels slightly astringent, and the friction resistance is 20%-30% higher than that of white cotton, which is more prone to friction heating and tool sticking.

  Parameter adjustment: when cutting pink cotton, the feed speed needs to be reduced by 15% on the basis of white cotton, the air pressure must be fully opened to 0.80 MPa, and the cold air gun must be forced to blow directly at the tool body.

Black permanent conductive EPE: contains conductive carbon black particles, which is abrasive to tungsten steel blades. The blade wear life is usually 50% of that of white cotton, and the inspection cycle needs to be shortened.

When cutting 100mm+ pearl cotton, the blade cuts into the felt every day, the felt is full of polyethylene fine debris, and the suction force is getting smaller. What to do?

Micron-sized foam debris generated during high-frequency EPE cutting will be forcibly sucked into the fiber pores inside the breathable felt under the action of vacuum negative pressure, causing “air resistance blockage”.

Felt daily maintenance and regeneration specifications:

1. Reverse dust blowing after work every day: turn off the vacuum pump, use a 0.6 MPa air gun to thoroughly blow the residue on the felt surface outward, then cooperate with an industrial high-suction vacuum cleaner for full-surface strong back suction.

2. Felt flip use: industrial high-density polyester self-healing felt supports double-sided use. After 3 months of continuous high-load cutting, flip the entire felt and lay it again, which can fully restore 95% of the initial air permeability.
