The processing difficulties of medium and high-density EPS foam (expanded polystyrene, density range 25–45+ kg/m³ / 1.5–3.0 pcf) lie in the high shear resistance and friction heating caused by microscopic dense beads. The standard industrial solution for “zero slag, zero edge chipping, no hot-melt hard shell, and verticality tolerance ≤±0.25 mm” is as follows:
Core tool head: Pneumatic oscillating knife (POT) is selected, with constant air supply pressure locked at 0.75–0.80 MPa, vibration stroke of 8–10 mm, and reciprocating frequency of 120–150 Hz (7,200–9,000 bpm).
Tool material: Ultra-fine grain tungsten carbide cemented carbide (grain size 0.4–0.6 μm, hardness HRA 92.5+) is selected. For 40-80mm board thickness, 1.2mm thick blades are used; for 100mm+ board thickness, 1.5mm extra-thick blades must be used.
Feed speed: Set to 10–15 m/min for 25 kg/m³ density boards; 8–12 m/min for 35 kg/m³; 5–8 m/min for 45 kg/m³.
Clamping system: Equipped with a large-flow side channel vortex vacuum pump (air volume ≥650 m³/h, negative pressure −35 to −40 kPa) and 4mm self-healing felt, with micro-overcut depth calibrated at +0.3 mm.
Why Is Medium and High-Density EPS More Difficult to Cut with CNC Than Ordinary Foam?
Insulation board material data released by the U.S. Department of Energy also lists the compressive strength differences corresponding to different EPS densities. For example, when EPS density ranges from 0.75 to 2.00 lb/ft³, the corresponding compressive strength increases from about 5 psi to 25 psi. Source: https://www1.eere.energy.gov/buildings/publications/pdfs/building_america/guide_insulating_sheathing.pdf.
This does not mean all EPS products follow exactly the same numerical relationship, but it is sufficient to show that density cannot be ignored.
Low-density EPS (10–15 kg/m³) is mainly composed of air pores with a loose structure and minimal cutting resistance. In contrast, medium and high-density EPS with a density of 25–45+ kg/m³ undergoes sufficient steam molding and sintering, and the bonding between closed-cell polystyrene spherical beads is extremely tight, with a compressive strength of 250–400 kPa.
When a tool cuts deep into such a dense matrix, the tool body not only has to withstand exponentially increased micro-shear resistance, but also faces lateral clamping pressure caused by material elastic recovery. If the equipment rigidity is insufficient or the cutting mechanism is wrong, it is very easy to cause serious defects such as edge chipping, oblique cutting and hot melting.
What Is the Impact of Increased EPS Density on CNC Oscillating Knife Cutting?
Sharp increase in instantaneous shear resistance: When density increases from 15 kg/m³ to 40 kg/m³, the combined vertical and lateral resistance on the tool tip increases by more than 300%.
Increased difficulty of particle micro-peeling: High-density EPS beads have high interfacial fusion. If cutting kinetic energy is insufficient, the blade cannot instantly break through the cross-linked walls, but will instead “pull out” entire beads from the matrix along the feed direction, resulting in pitted and uneven sections (bead tear-out).
Increased friction temperature rise: The friction area between both sides of the tool body and dense foam cell walls is large. If chip removal or vibration is not smooth, dry friction will cause the local temperature to rise rapidly to above 90°C (close to the polystyrene softening point), resulting in tool sticking.
Why Does EPS Thickness Affect Blade Length and Cutting Stability?
When EPS thickness reaches 60mm, 80mm or even more than 100mm, the cantilever length of the blade extending from the tool holder increases exponentially. According to the beam deflection formula in mechanics of materials, the elastic deformation (δ) of the blade under horizontal feed resistance is proportional to the cube of the cantilever length (δ ∝ L³):
The longer the blade, the more severe the backward bending deflection of the tool tip under cutting resistance.
Long blades are more likely to induce mid-section “torsional micro-vibration” during high-speed reciprocating vibration, resulting in obvious longitudinal fish-scale ripples on the cut surface.
What Cutting Problems Are Most Common in Medium and High-Density EPS?
1. Section slag dropping and edge pilling: Micro-wear and passivation of the blade edge tears the beads instead of cutting them.
2. Verticality out of tolerance (inclined cut): The bottom size of 100mm material is 1–3 mm smaller than the top size, showing trapezoidal distortion.
3. Corner tearing: At 90° sharp corners or small rounded corners, the foam is forcibly twisted off due to unreleased lateral extrusion pressure of the tool body.
4. Bottom skin (incomplete cut): Micro-subsidence of table adsorption or insufficient effective blade stroke results in the last 0.5mm of polystyrene skin not being cut.
Main physical causes of medium and high-density EPS cutting defects:
| Defect Phenomenon | Physical Root Cause | Core Correction Measure |
| Edge slag / pits | Blade wear and passivation, beads mechanically pulled out | Replace ultra-fine grain cemented carbide blade |
| Larger top / smaller bottom (oblique cut) | Blade too thin, bends under high resistance | Upgrade to 1.5mm extra-thick blade |
| Corner cracking and tearing | Tool head turns forcibly without lifting, lateral shear | Enable CAM over-cut loop corner compensation |
| Local whitening and melting edge | Feed too slow, lateral dry friction overheating | Increase feed + air cooling injection |
Why Can’t the Cutting Speed of Ordinary EPS Be Directly Applied?
Low-density EPS can be force-cut at an extreme speed of 20 m/min. However, if this speed is forced on 40 kg/m³
high-density EPS, the number of high-frequency reciprocating cuts per unit length of the blade will be greatly reduced. The cold cutting process, which originally relies on micro-impact shearing, will instantly degrade into “rough lateral extrusion”, leading to tool body deformation and breakage and severe workpiece displacement.
Why Is a CNC Oscillating Knife Foam Cutting Machine Suitable for Processing Medium and High-Density EPS Foam?
Faced with medium and high-density EPS foam, there are two traditional cutting methods: “hot wire cutting” and “high-speed CNC milling”. However, both traditional cutting methods have certain drawbacks.
Hot wire cutting relies on high-temperature fusing. Dense foam has extremely slow heat conduction, which easily burns a thick hard shrinkage black edge of up to 1mm and releases pungent odors. High-speed milling cutters rely on rotation to break materials, and high-speed impact produces snow-like dust with strong electrostatic adsorption, leaving rough particle cavities on the cut surface.
In contrast, the CNC oscillating knife foam cutting machine adopts a pure mechanical high-frequency micro-punching shear mechanism, which not only realizes completely dust-free normal-temperature cold cutting, but also perfectly completes complex special-shaped contours, hole digging and bevel processing relying on multi-axis CNC linkage.
How Does a CNC Oscillating Knife Foam Cutting Machine Reduce the Cutting Resistance of High-Density EPS?
In porous polymer processing mechanics, high-frequency pulse punching can greatly change the stress concentration mode at the fracture interface. Studies show that by applying high-frequency vertical reciprocating impact to the tool, the micro-shear resistance of the material contact surface can be reduced by more than 60%, and cutting deformation can be effectively suppressed. Relevant research results can be found in papers from Elsevier’s “International Journal of Machine Tools and Manufacture”, such as “Mechanics of cutting for non-rigid materials and cellular polymers” and “Dynamic cutting force modeling and verticality control in thick soft materials machining”.
The oscillating knife performs micro-reciprocating punching at a frequency of 120-150 Hz, converting continuous lateral thrust into vertical microsecond instantaneous shearing.
The blade has an extremely short “stress release gap” in each stroke cycle, which significantly reduces lateral friction resistance and allows the tool body to move freely even at a depth of 100mm.
Why Is a CNC Oscillating Knife Foam Cutting Machine More Suitable for Cutting Special-Shaped EPS Products?
Full vector rotation control (C-axis self-adaptation): The oscillating tool head is controlled by a precision servo C-axis, and the blade cutting direction is always parallel to the CAD geometric path tangent in real time (correction accuracy <0.1°).
No tool radius interference limit: Compared with milling cutters with a diameter of Φ6–Φ12 mm, the tip rake angle of the oscillating blade is usually only 0.2–0.5 mm, which can process extremely small inner rounded corners and extremely sharp corners.
No lateral cutting force drift: Pure vertical shear force does not generate radial thrust like rotary milling cutters to push small workpieces over.
What Is the Practical Difference Between CNC Oscillating Knife Cutting and Hot Wire Cutting for EPS?
| Key Process Indicator | Traditional Hot Wire Cutter | CNC Oscillating Knife Cutter (POT) |
| Processing mechanism | 240°C-300°C thermal fusing | Normal temperature high-frequency mechanical cold shearing |
| Cut surface hardness | Coke-hardened (forms plastic hard skin) | Maintains original softness and elasticity |
| Dimensional tolerance accuracy | ±1.0 – 2.0 mm (thermal shrinkage) | ±0.2 – 0.3 mm (high precision) |
| Environmental protection and odor | Pungent toxic gas, large amount of VOCs | Zero smoke, zero odor, no dust |
| 3D / blind hole / special shape capability | Only 2D through-wire section | Supports blind holes, internal grooves, special shapes |

Which EPS Products Are More Suitable for CNC Oscillating Knife Foam Cutting Machines?
High-end precision instrument custom liners: Require internal cavity dimensional tolerance within ±0.3 mm, and absolutely no hot-melt hard skin scratching the product coating.
Lost foam precision casting models: The model surface must be air-permeable with intact beads, and hot wire coke layers are strictly prohibited from hindering molten iron pouring and exhaust.
Architectural decorative special-shaped lines and components: Require sharp edges and clear corners for subsequent mortar mesh hanging operations.
Small-batch prototyping and custom models: No need for expensive foaming molds, only minutes from CAD drawings to finished products.
How to Select Tools for EPS of Different Densities and Thicknesses?
Whether medium and high-density EPS can be cut to perfect effect depends 70% on the mechanical configuration and material selection of the tool. Many users think that as long as the blade is long enough, thick materials can be cut. As a result, when cutting 100mm dense boards, the blade undergoes severe wavy bending inside the foam due to insufficient rigidity.
Tool selection is a systematic project: medium density requires both sharpness and speed, high density requires large-stroke pneumatic impact power, and thick board processing requires strict calculation of the lateral bending section modulus of the tool body. Only by precisely matching the oscillating tool head type, blade material, tool body section size and blade edge rake angle can slag and oblique cutting be completely eliminated.
What Type of Oscillating Knife Should Be Matched with Medium-Density EPS?
For medium-density boards with a density of 20–30 kg/m³ and thickness below 50mm:
High-power electric oscillating tool (EOT) can be selected (motor power ≥350W, stroke 2.0–3.0 mm).
The electric tool head has low operating noise and simple maintenance, and can achieve a stable feed rate of up to 15 m/min on medium-thickness medium-density boards.
Does High-Density EPS Require a Higher-Power Oscillating Knife?
For high-density flame-retardant boards with a density of 30–50+ kg/m³:
It must be upgraded to an industrial-grade pneumatic oscillating tool (POT).
The pneumatic tool head drives the internal piston with 0.75 MPa compressed air, with a stroke of up to 8–10 mm and a single vertical impact force of more than 150N. This huge instantaneous energy impact is unmatched by electric oscillating tool heads, and can instantly cut through the dense polystyrene particle cross-linked structure without jamming.
How to Balance Feed Speed and Vibration Frequency for EPS of Different Densities and Thicknesses?
| Material Density Specification | Cutting Thickness (mm) | Pneumatic Stroke Frequency | Working Air Pressure | Recommended Feed Rate | Edge Vertical Tolerance |
| Medium-density EPS (25 kg/m³) | 50 – 80 mm | 120 Hz | 0.70 MPa | 12.0 – 15.0 m/min | ±0.15 mm |
| Medium-density EPS (25 kg/m³) | 100 – 120 mm | 130 Hz | 0.75 MPa | 8.0 – 12.0 m/min | ±0.25 mm |
| High-density EPS (35 kg/m³) | 50 – 100 mm | 140 Hz | 0.75 MPa | 8.0 – 10.0 m/min | ±0.20 mm |
| Ultra-high-density EPS (45+ kg/m³) | 100 mm | 150 Hz | 0.80 MPa | 5.0 – 7.5 m/min | ±0.30 mm |
| Flame-retardant graphite EPS (30 kg/m³) | 100 mm | 140 Hz | 0.78 MPa | 6.0 – 9.0 m/min | ±0.25 mm |

Why Should Effective Cutting Depth Be Considered Instead of Just Blade Length for Thick EPS?
Many users buy blades with a total length of 130mm, but find after actual installation that they can only cut 80mm. This is because they ignore the “effective cutting edge length of the tool body” and the “tool holder clearance space”:
The front end of the oscillating knife fixture usually has a presser foot ring or knife guide block. If the non-cutting area (shank part) of the blade is too long, the tool holder will directly hit and crush the EPS surface during deep cutting.
When purchasing blades, it must be confirmed that the cutting edge length must be at least 5mm greater than the thickness of the EPS workpiece.
What Blade Edge and Tip Structure Should Be Selected for EPS Cutting?
Flat-ground double composite angle edge (for pure EPS): Rough grinding rake angle 28° + fine grinding edge angle 18°. While keeping the tip extremely sharp (cutting individual beads), the middle part of the blade back is thickened to improve chipping resistance.
Micro-serrated edge (for graphite / flame-retardant EPS): Micro-scale fine teeth are distributed on the blade edge, relying on high-frequency punching to form stress concentration fracture points at flame-retardant particles and reduce heating.
How to Adjust Cutting Parameters of CNC Oscillating Knife Foam Cutting Machine According to EPS Density and Thickness?
In CNC cutting operations, cutting parameters are the bridge connecting machine hardware and material physical properties. Parameter adjustment for medium and high-density EPS must not use rough settings of “high feed, low punch frequency”. Essentially, the oscillating knife relies on high-frequency reciprocating motion to perform intensive micro-punching on the material per unit time.
If the travel speed (feed rate) is too fast and the vibration frequency is insufficient, the blade will degrade from “punching shear” to “pulling and dragging”, instantly causing dimensional deformation and section slag. Only by establishing precise mathematical linkage between vibration frequency, physical amplitude, feed line speed and Z-axis cutting depth can the best cutting finish be achieved.
How Should the EPS Cutting Speed Be Set?
25 kg/m³ (medium-density board): Resistance is relatively small, feed speed set at 10.0–15.0 m/min.
35 kg/m³ (high-density board): Resistance is moderate, feed speed set at 8.0–12.0 m/min.
45+ kg/m³ (ultra-high density / flame-retardant board): Resistance is extremely high, feed speed must be limited to 5.0–7.5 m/min to ensure the tool body is not bent by lateral forces.
How Do Vibration Frequency and Amplitude Affect Cutting Effect?
Vibration frequency: The higher the frequency (recommended 130–150 Hz), the higher the punching overlap rate per unit feed length, and the finer and smoother the EPS cut surface.
Amplitude / stroke: For cutting boards below 50mm, 4-6mm stroke is sufficient; but for cutting 100mm dense boards, it must be adjusted to 8-10mm large stroke. Large stroke can effectively shake down and push out micro debris generated during cutting, preventing debris from accumulating on both sides of the tool body and causing friction heating.
What Should the Cutting Depth Be Set to Avoid Bottom Residue?
In the CNC system, the Z-axis origin (Z0) must be precisely aligned with the upper surface of the felt.
The cutting depth must be set to: theoretical workpiece thickness + 0.3mm to 0.5mm.
Let the tip slightly penetrate the breathable felt by 0.3mm at the bottom dead center of vibration, and use the fiber elasticity of the felt to complete the final surface cutting, ensuring complete elimination of bottom “skin”.
Should Thick EPS Be Cut Through in One Pass or Multiple Passes?
Conventional standard (≤100 mm): As long as the machine air pressure is up to standard (0.75 MPa) and 1.5mm extra-thick blades are used, one-pass cutting is recommended. One-pass cutting has the highest efficiency and no tool mark layering on the section.
Limit thickness (>120 mm or density >50 kg/m³): Two-pass cutting can be used. The first pass cuts 60%, the second pass cuts through and slightly penetrates the felt, which can reduce lateral resistance by half and greatly improve verticality.
How to Judge Whether Parameter Settings Are Appropriate Based on Cutting Results?
Particles falling from the incision, rough to the touch like sandpaper: Feed too fast or air pressure too low (insufficient vibration frequency). Need to slow feed by 20% or increase air pressure to 0.8 MPa.
Incision yellowing, hardening, hot tool body: Dry friction caused by too slow feed. Need to increase feed by 15%-25%.
Inconsistent upper and lower incision sizes (oblique cut): Blade backward bending caused by too fast feed. Need to slow down speed and replace thicker blades.
How to Avoid Burrs, Tearing and Deformation After Cutting Medium and High-Density EPS?
“Perfect cutting” does not mean just a sharp knife. The final cutting quality of EPS is actually the combined result of material state, tools, parameters, path and fixing method. Especially for medium and high-density EPS, if the tool is blunt or the cutting speed and vibration parameters do not match the material, rough edges or local deformation may occur.
Commercial foam cutting system materials also specifically point out that different foam materials may have tool sticking problems or require additional material support, which shows that material fixation is as important as tool matching.

Why Do Burrs Appear on EPS Edges After Cutting?
Essentially, burrs are formed when polystyrene beads are not cut off, but are stretched and then broken by a blunt blade:
1. Blade service life expired, micro-rounded cutting edge (r > 0.03 mm).
2. Pneumatic pressure fluctuation, sudden drop in vibration frequency during travel.
3. Material moisture, weakened bead bonding inside the foam.
Why Is Straight Cutting Fine but Corners Prone to Deformation?
During straight cutting, the tool force is symmetrical and stable. But when entering a corner (such as a 90° sharp angle):
1. The gantry produces centripetal acceleration changes during turning.
2. If the tool head rotates in place without lifting, the 100mm long tool body side will act like a stirring rod, forcibly crushing and tearing off the originally intact foam inside the corner.
3. Solution: The “Over-cut Loop” must be enabled in the Trustercnc control software. The tool lifts after exiting the outer contour, completes the turn in air, then lowers and cuts in.
Why Is the Top Surface of Thick EPS Cut Through but the Bottom Still Connected?
1. Local subsidence caused by vacuum adsorption: Large-size foam produces micron-level elastic subsidence under central negative pressure.
2. Blade vibration amplitude attenuation: Poor pneumatic piston lubrication, stroke shrinks from 8mm to 4mm, and the tip fails to penetrate the felt at bottom dead center.
3. Worktable flatness tolerance out of spec: Local 0.5mm height difference on the machine worktable, requiring high-precision grid tool setting compensation for the worktable. (Can be matched with Trustercnc leveling tool, which uses built-in sensing system to collect work platform height data and transmits it to the control system for intelligent compensation of cutting depth during tool processing.)
Other possible causes: insufficient effective blade length, insufficient actual cutting depth, blade deflection in deep material, actual tolerance in material thickness.
Why Does Excessive Cutting Speed Reduce Edge Quality?
When the motion control system feeds at extreme speed, micro-jitter of the trajectory interpolation algorithm will be directly mapped onto soft materials. Studies show that optimizing CNC interpolation strategies and smooth feedforward control can significantly improve trajectory smoothness and accuracy, thereby improving cutting quality and reducing errors.
Relevant research results can be found in Springer journal papers, such as “Fast and high precision control approach: polyline analysis and optimal NURBS interpolation for CNC machine tools” and “Accurate prediction of machining feedrate and cycle times considering interpolator dynamics”.

Springer: Fast and high precision control approach
Springer: Accurate prediction of machining feedrate
Once the feed speed exceeds the critical speed of material shear failure, micro acceleration-deceleration vibration of the machine servo motor will leave obvious longitudinal tool marks on the cut surface.
Why Does Blade Dulling Significantly Affect EPS Cutting Results?
Although tungsten carbide blades have extremely high hardness, when processing high-density EPS containing flame-retardant additives, micro-abrasion of the edge will occur after 800-1000 meters of continuous cutting. A passivated blade doubles the cutting resistance, which not only causes slag, but also directly pushes the tool body to bend, scrapping the verticality of the entire batch of parts. Operators must establish regular inspection systems and replace new blades immediately when micro-pilling appears on the cut surface.
How Should the Vacuum Adsorption System Be Configured When Processing Medium and High-Density EPS?
Vacuum adsorption is the most easily underestimated key link in CNC oscillating knife cutting. Many workshops often experience serious accidents such as “the workpiece is dragged by the tool halfway through cutting” or “small parts are blown away by tool wind when cutting small parts” when cutting 100mm thick EPS.
Although medium and high-density EPS has a certain weight, it is still essentially a foam material with porous air permeability, and thick boards are subject to great wind resistance and tool lateral thrust. If the adsorption system cannot maintain a constant dynamic pressure difference under high-flow air permeability, even the best tool head cannot guarantee dimensional accuracy.
Why Does EPS Cutting Require Stable Vacuum Adsorption?
Although the vertical cutting force of the oscillating knife is small, at a high feed rate of 12 m/min, the lateral shear friction of the tool body on the workpiece can reach 20–50 N.
If the workpiece moves even 0.5mm, there will be an obvious “tool joint step” at the closed outer contour.
Stable vacuum adsorption firmly pulls the porous board onto the felt substrate, eliminating minor warping of the material itself.
What Key Problem Should Vacuum Adsorption Focus on for Lightweight EPS Boards?
Focus on solving “dynamic vacuum leakage”: Ordinary mechanical processing uses high-vacuum, low-flow vane pumps; but the EPS surface is micro-porous, and air will continuously leak into the vacuum chamber through the material pores.
Solution: Large-flow side channel vortex air pumps must be equipped (total suction air volume ≥650–800 m³/h, single machine power 7.5kW×2). Rely on extremely high air exchange rate to forcibly form a negative pressure difference.
How to Select Adsorption Zones for EPS of Different Sizes and Thicknesses?
Matrix independent 6-8 zones: The worktable must be divided into multiple independently controlled vacuum zones.
When cutting small parts of 100x100mm, close the surrounding 6 idle zones through pneumatic valves, concentrate 100% of the machine’s suction air volume in the processing area, and the adsorption force can instantly increase by 300%.
Film covering method: When cutting highly air-permeable or thick, easily warped boards, cover a layer of 0.03mm PE plastic film on the upper surface of EPS to completely block air penetration and double the suction force.
How to Avoid Local Deformation of EPS Caused by Vacuum Adsorption?
For large-size thick boards with density below 25 kg/m³, if the vacuum suction is too large and unevenly distributed, the middle of the board may be pulled downward into a slightly concave arc, resulting in uneven thickness of cut parts.
Solution: Install a frequency converter or vacuum pressure relief bypass valve on the main air circuit, and precisely stabilize the negative pressure at −30 to −35 kPa to achieve a balance between firm adsorption and deformation prevention.
How to Configure Tools and Processing Paths for Complex Special-Shaped EPS?
In actual orders, customers often need to process precision components with extremely small inner holes, narrow deep grooves, continuous complex spline curves and sharp-angle grooves. For an extreme thickness of 100mm, if conventional tool paths are still used, long blades will inevitably cause spatial interference when turning in narrow spaces, resulting in the inner wall of the workpiece being crushed by the back of the blade. Therefore, the tool configuration and CAM path for complex special-shaped parts must be matched.
How to Set Cutting Paths for Straight Lines, Arcs and Complex Contours?
Outer contour clockwise / inner contour counterclockwise: Standardize the travel direction so that the micro lateral stress during cutting always faces the scrap side.
Lead-in / Lead-out lines: Never cut vertically directly on the finished product contour. 5–10 mm tangent leads or arc leads must be set in the scrap area, and cut into the finished product contour after the tool head reaches full amplitude and full feed speed to ensure smooth joint points without pits.
How to Avoid Overcutting for Small Radius and Sharp-Angle EPS Structures?
When the inner arc radius R < 3 mm, the long blade is limited by its own width (15-18mm) and cannot directly fit and slide inside the arc.
Path setting: In CAM software, sharp angles smaller than the blade width are automatically identified as “corner micro-circulation actions”, combined with tool lifting or discretizing sharp angles into extremely small tangent approximations to avoid the back of the blade scraping the opposite contour.
How to Process Narrow Grooves, Small Holes and Complex Inner Contours?
Minimum inner hole diameter limit: The limit diameter for inner hole cutting with an oscillating knife is usually 1.5 times the blade width (for example, when using a 15mm wide blade, the minimum cutting hole diameter is recommended ≥Φ25 mm).
For narrow blind grooves or extremely small holes with width <10 mm, it is recommended to match a high-speed milling spindle in the Trustercnc modular integrated tool head system, and use Φ3–Φ6 mm milling cutters for efficient milling, achieving the perfect combination of “knife cutting periphery, milling fine holes”.
How to Reduce Idle Travel and Repeat Cutting Through CAD/CAM Path Optimization?
1. Common-line cutting: In mass nesting, enable automatic nesting common edge algorithm. Adjacent parts share one cutting path, directly improving processing efficiency by 30%-40% and reducing 50% of cutting and punching wear.
2. Shortest idle path planning (TSP algorithm): Optimize the gantry movement trajectory after tool lifting, prioritize cutting closed loops nearby, and reduce unnecessary long-distance X/Y axis idle travel.
3. Follow the logic of outer contour → inner holes → grooves → other structures, and reduce frequent tool lifting and idle travel.
What Typical Applications of Medium and High-Density EPS Are Suitable for CNC Oscillating Knife Foam Cutting Machines?
With its excellent compressive cushioning, extremely low thermal conductivity and good stiffness-to-weight ratio, medium and high-density EPS plays an irreplaceable role in modern industrial manufacturing and architectural decoration. With the tightening of environmental regulations and shortening of customization cycles, traditional mold foaming (long mold opening cycle, high cost) and hot wire cutting (poor accuracy, toxic gas) are rapidly being replaced by flexible and efficient CNC oscillating knife foam cutting machines.
Application industries of medium and high-density EPS CNC oscillating knife foam cutting machines:
1. Heavy industry packaging liners — military instruments, precision machine tools, high-density EVA/EPS composite cushions
2. Architectural and exterior components — special-shaped Roman columns, cornices, passive house ultra-thick flame-retardant insulation boards
3. Lost foam casting models — automotive engine blocks, heavy pump body coke-free air-permeable sand casting molds
4. Commercial display and film — large 3D sculpture components, advertising 3D characters, scene model prototyping
5. Special-shaped custom small batches — mold-free flexible production, direct finished products from CAD drawings
The scope of ASTM C578 covers rigid cellular polystyrene boards for thermal insulation, and relates to performance requirements such as compressive performance, flexural strength and dimensional stability. Reference: https://store.astm.org/c0578-07.html
EPS Packaging Liners and Protective Structures
Heavy-duty cushioning liners for heavy precision instruments, aerospace components and medical equipment. Such liners usually use 0–45 kg/m³ high flame-retardant EPS. Oscillating knife cutting can precisely cut complex fitting cavities with no hot-melt hard edges, and will never scratch high-gloss instrument surfaces.
EPS Building Insulation and Decorative Components
In passive house construction in Europe and North America, 100-150mm thick graphite flame-retardant EPS insulation boards are widely used. CNC oscillating knife foam cutting machines can high-speed process large insulation boards with tongue & groove joints, special-shaped cornice lines and window frame components, which fit tightly during installation.
EPS Display Models and Advertising Shapes
Film and television props, large theme park sculpture bases, commercial display 3D characters, etc. The surface cut by oscillating knife cold cutting is extremely flat, and the micro beads are not damaged. The adhesion force is several times higher than that of hot wire cut parts during subsequent epoxy coating, fiberglass mesh hanging or spray painting.
EPS Industrial Cushions and Transportation Protectors
Used for automobile windshield transportation racks, photovoltaic module corner protectors, heavy battery pack bottom brackets, etc. High-density EPS cut with an oscillating knife into high-precision slot structures can accurately lock products and withstand alternating impact loads during long-distance transportation.
Small-Batch and Custom Processing of Complex Special-Shaped EPS Products
In non-standard orders, R&D prototyping or flexible small-batch production of tens to hundreds of pieces, CNC oscillating knife foam cutting machines completely eliminate the cost of traditional tens of thousands of yuan foaming molds. Designers can put into production immediately after modifying CAD drawings, achieving zero-cycle delivery.
How to Configure a Cutting Solution for Medium and High-Density EPS CNC Oscillating Knife Foam Cutting Machine?
When choosing a CNC oscillating knife foam cutting machine for cutting medium and high-density EPS, customers should not start with “machine model”, but with material parameters. Customers need to provide at least EPS density, maximum thickness, board size, maximum product size and product drawings. Then determine the worktable, Z-axis stroke, tool head, blade and vacuum system based on this information.
Determine Z-Axis and Tool Stroke According to Maximum EPS Thickness
When processing 100mm EPS boards, the effective clearance of the machine Z-axis gantry must be ≥200–250 mm.
Sufficient space must be reserved for 100mm material thickness + 135mm total blade length + 20mm safe tool lifting height to prevent the gantry from scraping against workpieces during high-speed idle travel.
Determine Effective Worktable Size According to Maximum Board Size
The standard size of Trustercnc CNC oscillating knife foam cutting machines is 1600×2500mm, the minimum size is 600×900mm, and the maximum size is 3000×6000mm. If you have special requirements, we can support customized sizes for you.
Select Oscillating Knife Power and Tool Specifications According to EPS Density
Standard tool: High-frequency pneumatic oscillating tool head (POT) with extended special cemented carbide sliding guide block inside.
Air supply index: Continuous air consumption ≥120 L/min, dynamic air pressure stabilized at 0.75-0.80 MPa.
Optional function: A 200W / 24,000 RPM electric spindle can be optionally configured on the gantry as needed to form a dual-head system, so as to take into account large hole milling or board bottom bracket processing on the same board.
Configure Blades of Different Lengths and Types According to Product Shapes
1. 75mm × 1.0mm double flat-edge blade: for ultra-fast cutting of thin plates below 40mm (feed up to 15 m/min).
2. 115mm × 1.2mm double flat-edge blade: for efficient forming of 60-80mm medium-thick plates.
3. 135mm × 1.5mm extra-thick flat-edge / micro-serrated blade: specially for 100-120mm ultra-thick, high-density and flame-retardant EPS boards.
How Should Vacuum Adsorption, Control System and Software Be Matched?
Vacuum system: Two 7.5kW side channel vortex air pumps (with 8-zone independent solenoid valve control matrix).
CNC system: Adopt Trustercnc self-developed industrial-grade multi-axis linkage motion control system, supporting microsecond-level feedforward interpolation algorithm, real-time tool offset compensation and breakpoint resume cutting.
CAM software: Integrate automatic nesting, common edge nesting, corner tool lifting compensation and one-click material parameter formula calling functions.
What Parameters Should Be Checked First When Problems Occur in Medium and High-Density EPS Cutting?
In actual production, processing problems do not mean the machine itself is unsuitable. More commonly, materials, tools and parameters are not well matched. Therefore, it is recommended to troubleshoot in the order of “fixing method→blade→effective cutting depth→speed→vibration parameters→path”, instead of changing all parameters at the same time.
Failure to Cut Through: Check Blade Length, Cutting Depth or Speed First?
Step 1 (Check overcut depth): Immediately check the Z-axis cutting depth in the control system to confirm whether the tip actually penetrates the felt by 0.3mm at the bottom dead center of vibration.
Step 2 (Check dynamic air pressure): Observe the pressure gauge on the gantry when the tool head is running to confirm whether the air pressure drops below 0.65 MPa (insufficient air pressure will cause the vibration stroke to shrink greatly and the tip cannot touch the bottom of the material).
Step 3 (Check tip wear): Stop the machine, remove the blade, and use a magnifying glass to check whether the bottom 3mm of the tip is broken or rounded.
Rough Edges: Should Speed Be Reduced or Blades Replaced?
First feel the incision temperature:
If the incision is hot or even has sticky filaments, it is dry friction caused by too slow feed, and the speed should be increased by 15%.
If the incision is cold but pitted with slag, it is blade wear and passivation. New ultra-fine grain tungsten steel blades must be replaced immediately. If slag still occurs after replacement, reduce the feed speed by 20%.
EPS Deformation: How to Judge Whether It Is an Adsorption Problem or Tool Parameter Problem?
If it is overall displacement and tool joint misalignment: 100% vacuum adsorption force is insufficient. Check whether the adsorption zone is opened incorrectly, whether the felt is air-permeable and blocked, or lay a PE film on the board surface to increase pressure.
If the upper surface of the part is flat but the lower surface is inclined and twisted: it is excessive lateral tool resistance. Check whether too thin blades are used, or the current feed speed exceeds the punching limit of the pneumatic tool head. Replace 1.5mm extra-thick blades and reduce travel speed.
Workshop fault quick diagnosis process:
Phenomenon 1: Bottom not cut through→Check pressure gauge ≥0.75MPa? →Adjust Z-axis depth +0.2mm
Phenomenon 2: Section slag pits→Magnifying glass check tip wear?→Replace with 1.5mm new tungsten steel blade
Phenomenon 3: Size oblique displacement→Surface cover PE film test→Reduce travel speed by 20%
Phenomenon 4: Corner twisted and cracked→Check CAM software→Enable corner tool lift compensation function
Bottom Residue: How to Adjust Effective Cutting Depth?
1. Never blindly lower the Z-axis significantly (if cutting more than 1.0mm deep, the internal phenolic table of the machine will be seriously damaged).
2. Fine-tune the cutting depth step by step in increments of 0.1mm each time until the bottom residue completely disappears.
3. Check whether the felt surface has micro-depressions due to long-term local adsorption, and move the board to a flat adsorption area for processing if necessary.
Low Cutting Efficiency: What Parameters Can Be Gradually Increased?
On the premise of ensuring incision verticality tolerance (±0.25 mm), adjustments can be made step by step in the following order:
1. Increase air pressure first: Increase working air pressure from 0.70 MPa to full 0.80 MPa to maximize tool head vibration frequency and impact stroke.
2. Gradually increase speed: Increase feed speed in increments of 1.0 m/min each time until slight roughness begins to appear on the cut edge, then back off by 10% and lock as the optimal mass production speed.
3. Enable common edge nesting: Enable common edge cutting in CAM nesting, greatly reduce idle travel and punching times, and comprehensive output efficiency can be directly improved by more than 30%.
FAQs
How Many Meters Can a 1.5mm Extra-Thick Tungsten Steel Blade Cut Medium and High-Density EPS Before Replacement? How to Judge It Is Worn Out?
Blade life depends on material purity and density:
Life data reference: For cutting standard white pure EPS (30 kg/m³), the effective cutting life of a high-quality ultra-fine grain cemented carbide blade is usually 200–350 linear meters (equivalent to cutting 300–500 standard large boards). For cutting graphite black foam (SEPS) with flame retardant, the life will be shortened to 120–180 linear meters.
3 critical signals for blade change with naked eye:
1. Section “pilling”: The cut surface no longer feels smooth like paper, but has a fine particle pulling feeling.
2. Bottom “burr whiskers”: Beads at the very bottom of 100mm boards begin to show skin drawing (indicating the bottom 3mm of the tip has been micro-rounded).
3. Abnormal motor current: The real-time load current reading of the machine X/Y axis servo motor increases by more than 20% compared with a new blade (increased resistance).
When Cutting Small Palm-Sized Parts, They Are Blown Away by Vacuum Suction or Carried Away by the Tool Head Right After Cutting. How to Solve This?
The smaller the part area, the smaller the total vertical vacuum negative pressure area, and the friction of the 100mm blade at the moment of cutting can easily carry away light small parts.
Solutions:
1. Surface cover PE stretch film: Lay a layer of 0.03mm PE film on the board surface. The film still seals the surrounding airflow after cutting, increasing the vacuum adsorption force under small parts by 3 times.
2. Optimize cutting sequence: Follow the logic of “inner holes first, then small parts, finally large outer frame” during programming, to avoid premature failure of small part adsorption due to surrounding matrix damage.
I Want to Cut a 45°Chamfer or V-Shaped Splice Groove on 100mm Thick High-Density EPS Board. Can the Oscillating Knife Cut Directly at an Angle?
Absolutely. A V-Cut can be matched in the Trustercnc modular integrated tool head system, which can process V-shaped grooves and bevels of different specifications by changing the blade installation angle (0°, 15°, 22.5°, 30°,45°). A single pass can precisely score bending grooves with controllable depth on the foam surface.
When Cutting Damp EPS Boards on Rainy Days, Cutting Is Incomplete and the Section Is Fuzzy. Is Moisture the Cause?
Yes. Moisture is the “hidden killer” of cold shearing of medium and high-density foam materials.
Although EPS does not absorb water, micro water films will condense on the surface of closed-cell micropores. When damp boards are subjected to high-frequency impact, the water film will act as a “fluid damping buffer”, greatly weakening the micro-punching shear stress of the blade. At the same time, moisture will instantly increase cutting micro-friction and hinder brittle fracture of particles.
Solutions:
1. Increase working air pressure from standard 0.75 MPa to maximum 0.80 MPa to forcibly increase punching energy.
2. Reduce feed speed by 25% (e.g., from 10 m/min to 7.5 m/min).
3. Fine-tune Z-axis overcut depth down by +0.2 mm to ensure complete cutting of the damp resilient skin at the bottom.
When Nesting, What Is the Minimum Safety Gap Between Two Parts? Will It Burst Edges If Left Too Small?
Traditional milling usually requires 10–15 mm of tool diameter clearance space; while oscillating knife cutting of medium and high-density EPS can greatly save material:
Safety gap standards:
1. For boards below 50mm, the part gap can be compressed to 2.0–3.0 mm.
2. For 100mm ultra-thick boards, it is recommended to retain a safety wall thickness of 4.0–6.0 mm to prevent local elastic deformation of thin walls due to extrusion when adjacent parts are cut at high speed.
Enable “Common-line Cutting”: The Trustercnc control system has a common edge cutting function. Regular rectangular parts are directly merged into one line cut in CAM, with 0mm spacing, which neither bursts edges nor improves cutting efficiency by more than 30%.
Why Do Graphite EPS (Black/Gray Foam) and High Flame-Retardant EPS Wear Out Blades Much Faster Than Ordinary White Foam?
The essence lies in the difference of their micro chemical modification additives:
Ordinary white EPS is mainly composed of pure polystyrene resin.
Graphite EPS (SEPS): Evenly coated with micron-scale natural flake graphite particles inside. Graphite particles have high hardness and strong micro-abrasive wear on the rake face of the blade under high-frequency high-speed punching.
Flame-retardant EPS (B1 grade fireproof): Doped with hexabromocyclododecane (HBCD) or polymer brominated flame-retardant coating, the material is brittle and hard, and cutting impact resistance is 30% higher.
Countermeasures: When processing graphite / flame-retardant EPS, never use uncoated ordinary steel blades. It is recommended to use ultra-fine grain cemented carbide blades treated with DLC (diamond-like carbon) or TiAlN nano-coating, which can extend the wear-resistant life by 2-3 times.
If I Only Cut One or Two Custom Samples, Is CNC Oscillating Knife Much Faster Than Hot Wire Mold Adjustment?
This is undoubted.
Traditional hot wire / mold prototyping process: Programming→making jig / clamping hot wire→repeated power-on test temperature adjustment→manual cutting→grinding to remove coke hard edges. Single-piece prototyping usually takes 2–4 hours, and complex inner groove steps cannot be made.
CNC oscillating knife flexible prototyping process: Import DXF drawings into CAD→CAM automatically generates nesting and tool paths with one click→load board and turn on vacuum adsorption→high-speed cutting by pneumatic tool head. The whole process takes only 3–5 minutes. The cut is the final finished product, and the end face does not require manual secondary grinding at all.
